One of the biggest problems I see in my 25 years of consulting is that standards, policies, procedures, etc., are usually written by someone with a college degree and in some cases a masters, meanwhile they are supposed to be read and interpreted by the average American high school graduate who has an eighth grade education and reads at the fifth grade level. I’m never surprised when someone doesn’t “follow” the procedure.

Benefits of Good Documentation Practice: • Documentation is fundamental for standardization. • Clear documents reduce the risk of misinterpretation and human error. • Efficient document retrieval prevents the waste of time spent searching for documents and avoids repeating tasks. • It helps avoid audit observations. • GDP ensures that reliance is placed not just on training (memory), but also on easily accessible documents. While Good Documentation Practice alone is not sufficient to achieve Lean Manufacturing and Quality, it is a crucial component.

Avoid the proliferation of products to the point where 93% of the volume is covered by 6% of the variants. Never assume that people can be consistently effective in making products once per year as they are with products that they make every few hours. Cut the tail of the product variant pareto and focus on the development of standard work for the variants which represent 80% of the volume. Avoid 100 step processes and expecting a person to practice the sequence flawlessly every time. Set a limit of 15 steps on the number of process steps required to complete the task. Apply ‘poka yoke’ as much as possible and never give up trying to increase the number of ‘poka yoke’ steps via the involvement of the true experts ie the front line.

In reality, Lean Manufacturing works best when understood as a whole management strategy. Lean management covers more than just reducing the eight fundamental wastes. Quality is not at the heart of lean, but it is rather the result of a succession of lean management actions that eventually lead to a quality product. The lean methodology's aim is for the client to obtain a high-quality product on time and in the quantity requested. If you have a well-established lean system and skilled staff, your firm will undoubtedly generate a profit.
