FlowTube is a versatile modular component framework system, made up of steel tubes, rapid assembly steel joints and an
extensive range of components and accessories. The system is designed to suit a wide variety of applications including manual
handling, storage, assembly and manufacturing. It can also be used for display and exhibition stands, and in commercial, retail
and institutional applications.
Solutions are simple to design, quick to assemble and are completely reusable, suiting environments where Kaizen (continuous
improvement) or Lean Manufacturing methods are employed. Assembled solutions can be quickly and easily modified, changed
or rebuilt into something completely different. Only basic technical skills are required to achieve desired results; assemblies can be
quickly constructed without the need for special tooling and require no welding or painting. There is little waste, as structures can
easily be modified or rebuilt. The tube and joint components may be reused to build new solutions allowing continuous and cost-
effective improvement to designs.
THE SYSTEM Tubes are steel pipes, nominally 28 mm in outer diameter, ABS plastic-coated in various colour
finishes or stainless steel. Painted finish available as special order.
Joints consist of interlocking steel bracket components, clamped over the tubes and fastened
into position with captive nuts and socket head bolts.
Accessories, including roller tracks, castors, hinges, latches and a wider range of other
components fix to the tubular framework in a simple snap or clip-on manner.
Basic tools are required for assemby. Tools to include: a hacksaw to cut the tubes, a 5 mm Allen
key for rapid assembly of joints and a measuring tape to ensure solutions are cut and built to size.
Alternative To Fabrication
FlowTube is an effective alternative to welded or fabricated solutions. Tubes, joints and accessories, supplied as standard stock
items, are quick and clean to assemble, providing an effective means for producing a rapid solution, avoiding messy, time-
consuming welding and painting operations. In addition all components are reusable, which means constructions can easily be
modified and reconfigured to better suit the application or even recycled to create new equipment to suit different applications.
Flowstore Systems Ltd stocks and supplies the FlowTube system, from its base in Hayes, UK.
Supply Options
There are 3 main ways in which FlowTube can be supplied:
(1) Flowstore designs and supplies assembled solution
(2) Flowstore designs and supplies kit solution, customer assembles
(3) Flowstore supplies stock, customer designs and assembles

CUSTOMER
DESIGN AND Flowstore Systems supports FlowTube in the UK and across Europe with a sales team whose
ASSEMBLY SERVICE members include Kaizen and Lean Manufacturing experts with experience using the FlowTube
system in the automotive manufacturing industry, plus a team of qualified CAD Engineers and an
assembly team with safety accreditation and installation experience across the UK and Europe.
Design
Sales representatives visit site, to discuss, consult and advise, before offering a FlowTube solution
for almost any material handling application.
Sketches, design briefs and site visit notes are developed into technical drawings, using the
latest CAD and design software. Following an order for a Flowtube designed solution, customers
receive a detailed specification prior to manufacture and delivery including fully scaled and
dimensioned drawings plus an optional 360° 3D view (using software available as a free
download).
Assembly
Most customers choose to have their solutions delivered fully assembled. So, following drawing
approval, Flowstore will build the solution in-house and deliver to customer, ready for use.
Some larger solutions are delivered to site partially assembled, and then assembly completed on
site by Flowstore’s installation team.

ORDERING
INFORMATION Pages C-9 to C-13 show complete joint assemblies. These have codes which start GA- , and are
ONLY to illustrate the individual components you should order. You cannot order using GA-
codes.
To order joint components, only use the part codes from pages C-3 to C-8.
All joint components only start with the pre-fix G-.
You then add the required nuts and bolts.
For example to order 50 joint assemblies GA-1S with Zinc Plate finish (page C-9) note the parts
shown in that picture for each complete joint you require :
G-1S x 2 pcs, plus 1 set M0625/TN06 (a bolt and a nut) from Fixings section ( page I-2)
G-1S is found top left on page C-3. Add the colour code, such as BK (Black), ZW (Bright Zinc Plated)
or NI (Nickel Plated). Use either Black (BK) or Zinc (ZW) for nuts and bolts.
So for 50 complete zinc plated joints type GA-1S ZW you need:
100 pcs G-1S ZW, Bolts - 50 pcs M0625 ZW and Nuts – 50 pcs TN06 ZW

The ball bearing drawer slides can be easily be incorporated into
the FlowTube design via a GA-15 joint assembly to support your
drawers or worktop surfaces.
The incorporation of ball bearings provides a smooth and long
lasting slide action that minimises operator reach, keeping the
ergonomics constant and within safe limits.
Each drawer slide is categorised into the load rating it can take,
and care must be taken to ensure the right drawer slide is chosen
for the application in question.

Applications
The predominant use for this material has been for shelving
panels, allowing a lightweight, high durable finish.
The BL28YA-B supporting clip (unique to Flowstore), allows the
panels to be easily located onto the rack or removed from the
rack without the need for tools, whilst the solid surface and raised
side edges allow the material and part debris to be kept within
each shelf, hence no cross-contamination of materials can occur
by means of items falling from one shelf onto another.
There are several advantages of using galvanised steel on
shelving for racking. Due to the process methods used, the
thickness of the panel is only 1.2mm, hence more shelves can
be placed into a smaller space envelope than
compared with wood.
The flexibility of the processing means that
additional requirements, such as a sunken
shelf, space for labels holders etc can also be
accommodated with ease.

Dunnage Bags
The FlowTube dunnage bag system is constructed from reinforced
nylon sheet, which has been double hemmed to ensure durability.
The dunnage bags are secured to the tube framework via built-in
loops. These loops ensure even tension is applied across the
dunnage bag.
This system allows for a fully customisable compartment sizing,
ensuring that each part is correctly separated and protected from
shock and damage.
The lightweight system allows each part to be supported and
presented to the operator ergonomically. These systems are
particularly suited to environments where components may be prone
to damage caused by operator loading and unloading operations,
or where large multiple quantities of storage are required without
affecting the overall rack loading capability.

LEAN MANUFACTURING
Competition in manufacturing is constantly increasing, so it is important to produce products as efficiently as possible. One
methodology for achieving this goal is known as Lean Manufacturing. Lean is based on the Toyota Production System (TPS) and
was introduced to Western manufacturers in the early 90's. Lean is focused on creating value for the end customer; anything that
does not create value for the end customer is wasteful and should be minimised or eliminated.
Continual improvement requires continuous change, however most manufacturing equipment is decidedly static. FlowTube is
ideally suited to making rapid changes as it is fast to assemble and quick to change. Lean manufacturing also emphasises the
participation of every employee in making changes; with FlowTube this is possible as it requires no specialist tools or training.
FlowTube is also ideal for Lean manufacturing as it is reusable, which minimises waste.
THE 5S's One of the foundations of any Lean Manufacturing environment is 5S. While it is often over-
simplified to 'workplace organisation', 5S should be a deep cultural change and result in
improved quality, safety and employee engagement. 5S is short for the processes of: Seri (Sort),
Seiso (Shine), Seiton (Set In Order), Seiketsu (Standardise) and Shitsuke (Sustain). This process
should be repeated on a regular basis for optimum results.
THE CAUSES OF
WASTE In the TPS there are 3 high level causes of waste:
Mura – Unevenness
Unevenness in production results in alternating over-utilisation and under-utilisation; not only is
this inefficient, it also frequently causes Muda and Muri.
Muda – Non-Value Adding Work
Non-Value Adding work is any work which the end customer would not be prepared to pay for
and is therefore wasteful.
Muri – Overburden
Overburden occurs when people, machines or processes are asked to do more than they
reasonably can. Overburden leads to poor quality and breakdowns, which are wasteful.

THE 7 WASTES The easiest Non-Value Adding work to identify is pure waste, which can be summarised by the 7
Wastes: Defects, Over-production, Transport, Waiting, Inventory, Motion and Over-processing. By
minimising or eliminating waste, significant bottom line savings can be achieved.
VALUE ADDING /
NON-VALUE ADDING One of the key distinctions in Lean is between Value Adding work [VA] – anything the end
customer is prepared to pay for – and Non-Value Adding work [NVA] – anything the end
customer is not prepared to pay for. For example: the end customer would be prepared to pay for
the actual assembly of the product because that is useful to them, however they would not be
prepared to pay for scrap, paperwork or warehousing of the product because that is not useful to
them.
A surprisingly high percentage of work in traditional manufacturing falls into the Non-Value
Adding category and one of the main focuses in Lean is minimising or eliminating Non-Value
Adding work.
VISUAL
MANAGEMENT A key way of reducing waste on the shop floor is providing the right information as simply and
quickly as possible. Rather than requiring an employee – any employee from janitor to CEO – to
go to a computer or look up a book to find out information, it should be readily available at the
Gemba – Japanese for 'the actual place'. Visual Management should be as simple and obvious
as possible, ideally someone unfamiliar with the system should be able to understand it easily.
Using Visual Management should make it possible to manage production and spot any problems
without having to leave the shop floor, saving time and money.

KAIZEN Another key foundation of Lean Manufacturing is Kaizen. Literally translated from Japanese,
it means 'change for the better'. However, it is more commonly translated to 'continuous
improvement'. While other continuous improvement methodologies focus on breakthrough
projects lead by specialists, Kaizen emphasises smaller more frequent improvements made by
every employee. This approach empowers employees to make improvements and reduce waste,
rather than having to rely on intermittent external intervention.
SMED
[SINGLE MINUTE As maximising machine utilisation by producing large batches is a false economy – it causes
EXCHANGE OF DIES] substantial waste in the rest of the process – it is important for a Lean manufacturer to reduce
batch sizes. Reducing batch sizes normally necessitates more frequent changes in machine
setups resulting in unproductive time. It is therefore critical to minimise changeover time, so that
overall production capacity is maintained.
A common approach for reducing changeover time is known by the acronym SMED [Single
Minute Exchange of Dies], which originates from the goal of changing dies in a press in one
minute.
KAIZEN Kaizen should be an ongoing process of incremental improvements and one of the key principles
of Kaizen is rapid change. FlowTube facilitates this in a variety of ways:
Fast
FlowTube equipment is quick and easy to assemble. It requires no special tools and minimal
training, this makes it ideal for management / Kaizen teams.
Flexible
FlowTube equipment can be rapidly modified to improve ergonomics, add or remove features or
change for different products. Unlike fabricated structures, which can be difficult or impossible to
change without significant cost, FlowTube structures can be altered in minutes at minimal cost.
Movable
All FlowTube equipment can be mounted on castors so that manufacturing cells can be quickly
rearranged for optimal productivity. Even equipment not mounted on castors is relatively light
compared to fabricated structures and should be movable without heavy equipment.
Reusable
In the event that equipment must be completely redesigned, FlowTube structures can be easily
disassembled and the components reused to create new equipment.
5S 5S is the basis for many other Lean changes. Maintaining a clean, organised work area improves
quality and safety and provides a solid base for improvement. FlowTube is beneficial to 5S efforts
at all stages:
Sort
As FlowTube structures are open and bespoke, this prevents the accumulation of unnecessary
tools and consumables.
Shine
FlowTube can be ordered in a variety of colours and finishes suitable for cleaning. It is also easy
to partially disassemble structures if thorough cleaning is required.
Set In Order
As FlowTube is custom built and easy to reconfigure, it can be designed to present the right tools
and consumables, in the right place at the right time.
Standardise
It is easy to standardise FlowTube equipment – even when improvements are made – as the
structures are quick and easy to reconfigure.
Sustain
Due to the open nature of FlowTube structures, it is very easy to conduct 5S audits to ensure that
discipline is being sustained.
FLOWRACKS As part of efforts to implement ‘pull’ systems and improve flow, one of the first steps is
to implement Flow Racks to draw parts from. These Flow Racks (which can be known as
Supermarkets) are normally FIFO [First In First Out] and allow easy picking of parts for
replenishing production cells.

Visual Management
As FlowTube structures are very open, it is easy to see inventory levels at a glance.
Easy To Reconfigure
Once your FlowTube Flow Rack or Supermarket has been constructed, it can easily be
reconfigured in a variety of ways.
The angle of each shelf can be changed quickly to control the speed of material and can be
customised with roller tracks.
If batch sizes are reduced, the number of shelves and height between shelves can be changed.
If the rack is no longer required, the components can be reused to create other FlowTube
structures.
VISUAL
MANAGEMENT The ultimate goal of Visual Management is to be able to manage production from the Gemba (the
work place) by sight. As has been noted above, FlowTube enables the visual management of 5S
efforts and Supermarkets, however FlowTube can be used for Visual Management in a variety of
other ways:

FlowTube can be used to create cheap and flexible display boards. These can be used to display
live production information, announcements and other bulletins.
Colour-Coding
As FlowTube is available in a number of colours, equipment can be colour-coded both for its
standard location within the production environment and to highlight non-standard conditions.
Design For Visual Management
FlowTube structures can be specifically designed to enable visual management of inventory,
production rate and highlight abnormal conditions.

DESIGN & ASSEMBLY GUIDE
To ensure a FlowTube solution is successful it is advisable that sensible planning is implemented before any building or assembly
commences.
The most important stage of planning is the design phase as this takes into consideration both the application and function of the
solution and any safety implications.
But, before design begins, some basics must be understood, such as the component names, their respective functions and
dimensions.
TERMINOLOGY It is quick to become familiar with terminology: ‘G’ joint components are joined together to form a
number of ‘GA’ assemblies, for example a GA-1 is made from 2x G-1’s.

Some versatile joint components e.g. G-2 can be used as part of a number of joint assemblies
e.g. GA-2, GA-3, and GA-5. But this means the assembled number doesn’t always correspond
to the component number; for example GA-3 is made from 2x G-2’s and 1x G-4. The metal joint
assemblies section of the catalogue shows the correct metal joint components to order, as well
as the correct fixing bolts and 'T' nuts. All items are ordered and supplied as components, not as
assemblies.
GP adaptors are associated with track and ‘GS’ adaptors with tube.

COMPONENT
APPLICATION Planning ahead will ensure a successful solution is produced with minimal effort and waste.
FlowTube has the capabilities of producing various solutions to a brief, but design factors such as
ease of adjustability can be built in using design for assembly techniques, or the ability to add to
the design post-build for continuous improvement. These factors may be a simple case of asking
which orientation is the joint going to be used to gain the maximum benefit.
For example a three-way tube assembly may be achieved using the GA-2 joint assembly in
different orientations to give different application benefits.

ERGONOMICS The ergonomics of the system need careful planning to ensure safe use and efficient operation
are achieved. Working heights, picking heights, bending and reaching limits etc. for the most part
are the responsibility of the company using FlowTube; some cover this in their own Health and
Safety policies.
DESIGN CONCEPT
AND PLANNING Process
The simplest method to assess suitability for the product and subsequent design is based around
a set of questions and instructions. This process is iterative and will ensure highest quality in the
finished product.
An initial sketch is useful at this point, concentrating on the horizontal spans and vertical lengths
within standard guidelines for tubes and roller tracks. It is worth noting that good design practice
avoids cantilevered loads where practical, as this may unbalance or topple the rack.
DESIGN CONCEPT
AND PLANNING Define Unit Loads/Weights Required
The second step is to look at how much load is to be applied. Firstly define a weight per level,
combine this for multiple levels to give a complete unit loading.
As a rule of thumb the framework self-weight will be 20% of the complete unit loading. Adding
the complete unit load to the framework self-weight will produce a total load to be supported.
Heavily loaded racks require maximum specification of tube and castors. If this load exceeds
1000kg, the unit is most likely too large and alternative applications may be more suitable.
For a simple initial estimate, allow 80kg per joint used, ensuring enough joints have been allowed
for to carry the maximum load e.g. 4 joints used per shelf therefore the maximum loading is:
4 x 80kg = 320kg.
Round the figure up to the next whole number to determine minimum number of support joints
per level. Then review the load distribution.
It is usual that with more than two upright supports, that the inner ones will need to carry twice
as much as the outer supports. See examples in fig A to C below.

DESIGN CONCEPT
AND PLANNING Mobile or Static?
When static, the feet are unlikely to be a limiting factor in design. For mobile racks, castors are
provided with a load rating. Calculate the load per castor based on the rules as stated in the load
on castors and wheels section that can be found later on in this section. If the castor load values
exceed the stated capacity of the chosen castor, either upgrade the castor choice, or redesign the
rack to reduce capacity.
This can involve the addition of extra joints and support points as required (see above iteration
step that includes additional diagonal bracing to strengthen the side frames) where appropriate.
It is imperative for optimal use that diagonal braces transfer loads to load bearing points, e.g. a
vertical tube in contact with the floor. Horizontal bracing can be used but only where diagonals
are impractical, as triangulation is much more effective.
DESIGN CONCEPT
AND PLANNING Test Load Finished Unit
This is arguably the most important stage. The rack must be loaded to the potential maximum,
planned loads. This maintains safe working practice, and ensures that even under max load case
the rack will be stable. At this stage any excessive deflection bending in horizontal members
should be corrected by additional supports. To define ‘excessive’ please see the load tables found
in the tube deflection heading later on in this report. If the deflection measured falls within these
guidelines, then the deflection is safe.
Redesign & re-check as appropriate
This is where the iterative process really begins. If an issue has been discovered then it is back to
adjusting the design, the initial sketch or even the weight loadings stages. Once happy the rack
can now be put to use.
Keep a record of original design load criteria
One of the great benefits of FlowTube is its ability to adapt. It is important to review the design
by discussion with the end users. Checking and improving the design is simple but bear in mind
user alterations may affect loading. All alterations should be documented.
Regularly inspect when unit is in use
Since the Kaizen approach may lead to design modifications in use, the units should be checked
periodically to ensure they conform to the design load limitations

Gross Load
Working conditions for castors can vary enormously both with regard to the type of floor and also
the severity of the actual application.
Average working conditions are typified by many factories where one or more of the following
hazards may be present to a limited degree.
Overloading, shock loading, uneven floor surfaces – cracks, gullies, door guide rails etc. and the
floor surface may be of an abrasive nature.
It must be appreciated, however, that load capacity is not the only factor to be considered in
choosing castors for a specific job. It may often be necessary to choose a castor having given
a load capacity several times greater than the conditions appear to warrant ensuring that the
castors are capable of giving the desired performance.
Powered or Manual
An important factor when choosing a type of castor is the requirement for power towing. When
requiring a powered towing solution, fabricated castors should always be chosen.
Fabricated castors consist of heavy steel components that are precision machined. Tapered roller
bearings or ball racers are also used in the construction giving an extremely strong construction
suitable for extra heavy loads.
Wheel Material Type
For manual applications the choice of correct castor wheel is very closely related to the effort
which a man can exert. 18kgf (1) is the generally accepted figure for moving from a standing
start, but this must be reduced to 6-12kgf (2) once the unit is on the move. A man is able to
maintain this effort for reasonably short distances, but for longer distances of travel he cannot
be expected to maintain a force of more than 6kgf. See table below for material characteristics.

The arrangement of the castors or feet determines the effective base dimensions, so this is
crucial for determining the maximum safe structure height. Each application needs individual
consideration.
Shelving:
Flowstore recommend a max 1:5 ratio between the feet of the shortest base dimension (A) and
the height of the topmost shelf (B) (see FIG H below).
Example: shelving depth: 400 mm maximum shelf height = 2,000 mm
Trolleys:
Flowstore recommend a range of between 1:3 to a max of 1:5 ratio between the wheel axle
distance (A) and the height of the topmost shelf (B) (see FIG I below).

In the summary table below, for example, it can be seen that insert castors provide the greatest
stability as they have the greatest base width. Also, simply repositioning the plated castors moves
the point of floor contact, changing the base width and in turn affecting the safe working height.

Common Sense
When designing a FlowTube solution, common sense safety considerations must also be a factor
of the design process. For example, consider where the centre of gravity will be on both a fully
loaded and partially loaded rack. Also, as a rule of thumb, if a FlowTube solution is to be loaded
and picked from by hand, then generally it is the right system. If loading and unloading require
mechanical assistance, then an alternative solution should be used.

The bolt may then be inserted into the joint assembly from a more accessible side of the joint,
typically on the outside of the rack, there the bolt head may be tightened by hand at first, then by

An approximate torque of 10N/m is recommended for optimum clamping strength; too much
under this torque and the joints may slip; too much over this torque and the joint components
may deform under the excessive clamping force.
Joints can be removed and re-assembled.
Dimensional Tolerance
FlowTube is designed with +/-1mm tolerance. This ensures that tube lengths are fully inserted
into joints, which maximises the effectiveness of the clamping friction.
Similarly rack depths for roller tracks are set around a full pitch length of the roller track, to ensure
roller tracks sit fully in the adapter brackets (see below for example using flat tube).

ADVICE Perfect safety in operation can only be achieved if all necessary precautions are in place. It is the
responsibility of the system operator to plan these measures and check that they are carried out.
In particular the operator needs to ensure that
• the systems are only used in compliance with regulations
• the systems are only operated in a faultless, functional state and are regularly checked for
efficiency and safety
• only sufficiently qualified and authorised personnel operate, maintain and repair the systems
Use in compliance with regulations
All systems stated above (except for the work benches) are intended solely for transporting
containers or components up to the maximum load (stated on the type identification plate).
The following uses are not permitted:
• do not store materials outside
• overloading or unbalanced loading of the systems
• accumulated loads
• alterations and modifications to the systems supplied by Flowstore
• presence of persons within the safety area used by mobile systems such as trailers, trolleys or
shooter wagons
• carrying out of inspection, cleaning or maintenance work on systems currently in operation
The observance of all safety notices is covered by the regulations, as is the obligation to carry out
all inspection and maintenance work at the prescribed intervals.
Safe operation of the systems is guaranteed only where they are used in compliance with these
provisions. The system operator and not the manufacturer is liable for any personal injury or
material damage resulting from use that does not comply with regulations.

STANDARD
MODULES Five standard height, inter-stacking frame modules are available. All units are able to be built
in tiers or used for ground level positions, and feature moulded feet to protect floor surfaces.
Tapered legs enable the units to nest inside each other when stacked to create multi level
systems.
The basic frame heights range from 215 -714mm.
Standard stage module sizes are 750 x 750, and 900 x750 for tiered seating arrangements. Delta
stage boards (triangular) enable further fine tuning of stage layouts. Other sizes and custom
design units available subject to design, quantity and price.
Safe and quiet in use, Modular Stage Systems are the versatile and ideal choice.
DECK BOARDS The standard non-slip deck boards are made from water resistant phenolic resin-coated 18mm
thick 13-ply Finnish plywood in dark chocolate brown finish. These non-slip boards provide the
most versatile multifunction surface for a variety of uses. They do not harbour dirt or debris, and
footmarks can be easily wiped clean. Ink or paint spillages, chewing gum and so on, are easily
dealt with. We offer carpeted boards as an alternative to non-slip, with vinyl or plain varnished
finishes also available .
If you have particular requirements for alternative finishes, for instance for permanent installation,
we are happy to discuss options.

STORAGE TROLLEYS If you choose our unique, multi-purpose Transformer Trolleys* with locking castors, you’ll find

Transformer trolleys are standard with our non-slip deck board stage kits.
