WELDING METHODS

Introduction
Butt-fusion jointing is a thermo-fusion process which involves the simultaneous heating
of the ends of two components which are to be joined until a melt state is attained on
each contact surface. The two surfaces are then brought together under controlled
pressure for a specific cooling time and homogeneous fusion is formed upon cooling.
The resultant joint is resistant to end thrust and has comparable performance under
pressure to the pipe.

This method of jointing requires an electrically


heated plate to raise the temperature of the pipe
ends to the required fusion temperature and is
used for PE63, PE80 and PE100 grades of
material for pipe of size 32mm and above of the
same Standard Dimension Ratio (SDR). When
joining pipes using butt-fusion techniques, the
heater plate temperatures are the same for PE63,
PE80 and PE100, 195oC to 200oC.

The WILTZ System


Depending on the design and make, butt-fusion machines may or may not be capable
of accepting fittings as moulded for direct welding to pipes. Wiltz therefore offers two
ranges of fittings for butt-fusion systems to provide the greatest flexibility in this regard:

Long Spigot Fittings


Pupped Fittings

Pupped fittings are fabricated by butt-fusing, (in the factory), 0.5m lengths of pipe to
each leg of a spigot fitting, thereby allowing the straight length of pipe to be gripped by
clamps of the butt-fusion machine.

Jointing Method
Pre-Welding Checks
Before commencing a welding operation check that:

There is sufficient fuel for the generator to complete the joint and that it is
functioning correctly before it is connected to the machine.
The trimming tool and hydraulic pump are in working order.
The heater plate is clean and residues from previous welds have been removed.
A tent is available to provide shelter during welding.
The machine is complete and undamaged.
The heater plate is at the correct temperature. (Connect the heater plate to the power
supply and retain for at least 20 minutes inside the
thermally insulated guard). To remove dirt deposits the
heater plate may be washed, when cold, with copious
quantities of clean water at the start of the jointing
session. Only clean, lint free materials must be used to
clean the plate. To remove grease and oily films the
plate may be wiped with lint free material dampened by
a suitable solvent, eg. Isopropanol.
Check that the pipes and/or fittings to be jointed are of the same size, SDR and
material.

Manual Welding
Procedure
Place the pipes in the clamps with the ends against the trimming tool and with the pipe
markings aligned.
Align and level the components using the support rollers.
Tighten the pipe clamps to grip and re-round the pipes.
Cover the free ends of the pipes to prevent cooling of the
plate by internal draughts.
Switch on the trimming tool and close the clamps slowly so
that the pipe ends are moved against the trimming tool
until continuous shavings are cut from each surface.
Keep the trimming tool turning whilst opening the clamps to avoid steps on the
trimmed surfaces.
Remove the trimming tool taking care not to touch the trimmed ends.
Remove loose shavings from the machine and component ends.
Check that both surfaces are completely planed. If they are not then repeat the
trimming process.
Close the clamps and check that there is no visible gap between the trimme faces.
WELDING METHODS

The maximum permitted outsider diameter mismatch is:


1.0mm for pipe sizes 90mm to 315mm
2.0mm for pipe sizes 316mm to 800mm
If the mismatch is greater than these values then the pipe must be realigned and
re-trimmed.
Open and then close the clamps and note the drag pressure needed to move the
pipes together using the hydraulic system.
Remove the heater plate from its protective cover. Check that it is clean and up to
temperature.
Place the heater plate in the machine and close the
clamps so that the surfaces to be joined are touching the
plate. Using the hydraulic system apply the pressure
previously determined.
Maintain the applied pressure until the pipe begins to
melt and a uniform bead of 2-3mm is formed on each
end.
After the initial bead up, the pressure in the hydraulic system shall be released so that
the pressure gauge registers between zero and the drag pressure so as to control the
bead growth during the heat soak time. Check that the pipe does not slip in the
clamps. The pipe ends must maintain contact with the heater plates.
When the heat soak time is completed, open the clamps and remove the heater plate
ensuring that the plate does not touch the melted surfaces.
Immediately close the clamps (within 8 to 10 seconds of removing the plate) and bring
the melted surfaces together at the previously determined pressure.
Maintain the required pressure for the minimum cooling time as indicated in the table.
After this time the assembly can be removed from the
machine but should not be handled for a further period
equal to the cooling times
Examine the joint for cleanliness and uniformity and
check that the bead width is within the specified limits.
Remove the external bead and if required the internal
beads using suitable debeading tools.
The beads and joint shall be numbered/coded using an indelible marker pen.
Twist the beads at several positions. If the bead is seen to split at any point then the
joint must be cut out from the pipeline and remade. If a similar defect re-occurs, cease
all further jointing until the equipment has been thoroughly cleaned, examined and
new trial joints were made and shown to be satisfactory.
WELDING METHODS

Rules for Butt-Fusion

NEVER
Attempt to weld together pipes of different SDR (wall thickness).
Touch trimmed pipe ends.
Leave trimming swarf inside pipe or on welding machine.
Allow untrained personnel to use welding equipment.
Weld pipes of different material on site (In factory controlled conditions it may
be possible to do this).
Use a generator of inadequate capacity.

Summary
(a) Dissimilar materials and dissimilar wall thicknesses can be jointed by electrofusion.
(Please note that the maximum working pressure should not exceed the lower of the two
pipes.)

(b) Similar materials and/or wall thicknesses may be jointed by butt fusion or electrofu-
sion. (Please note that SDR17 can be butt fused to SDR17.6.)

(c) Dissimilar wall thicknesses must not be jointed by butt fusion. (PE80 can be butt fused
to PE100 under closely controlled factory conditions.)
LAYING METHODS

Laying Method
All pipes and fittings shall be inspected upon receipt at job site. If any defect or damage is found, it shall
be segregated and will be subject for replacement.

Pipes should never be dropped on to hard or un even surfaces. Pipes should never be dragged or rolled
along the ground. Where possible, pipes should always be unloaded individually. There are occasions
where pipes may already be bundled into frames; in this case proper lifting equipment (lift truck etc.)
should be used.

Where pipe weights exceed personnel handling weight capacity. Rope or web slings should be used
with Mechanical lifting equipment’s. HDPE fittings shall be stored out of direct sunlight in a building or
under a cover that allows free air circulation.

Racks shall conform to factory shipping packages for each pipe size. Shelves shall be provided for
continuous support of the pipe. Adequate side support shall be provided to prevent slipping or rolling.
All supporting surfaces shall be free from sharp objects. Pipes and fittings shall be properly protected
from impact especially on their ends.

Vehicles transporting pipes should have a flat bed, which include supports that should be free from
sharp edges or projections.

Pipes should be evenly supported over their full length and not overhang the vehicle by more than one
1 meter.

Where different sizes of pipe are to be transported together then larger diameter pipe should be
loaded first with the vehicle having side supports at no longer than 1.5 meter intervals. All supports
should be free from sharp edges.
TESTING METHODS

Testing Method
Pressure Testing Outside the Trench:
• If specified by the engineer, pressure testing may be conducted prior to pipe installation.
• After the pipe has been joined, fill it with water; carefully bleed off any trapped air. Subject the
pipe to a hydrostatic test pressure that is 1.5 times the system design pressure for a maximum of
3 hours. During this time, add water periodically to maintain the test pressure; this compensates
for the initial stretching of the pipe. The line pressure tightness is determined by visual
observation; therefore, it is not necessary to measure the make-up water. Examine every fused
joint; any leakage must be repaired and then retested.
NOTE: It shall be the responsibility of the contractor to ensure that appropriate safety precautions are
observed during hydrostatic testing above ground.

Testing In the Trench:


• Fill the pipeline with water after it has been laid; bleed off any trapped air. Subject the lowest
element in the system to a test pressure that is 1.5 times the design pressure, and check for
any leakage. When, in the opinion of the engineer, local conditions require that the trenches be
backfilled immediately after the pipe has been laid, apply the pressure test after backfilling has
been completed but not sooner than a time which will allow sufficient curing of any concrete that
may have been used. Typical minimum concrete curing times are 36 hours for early strengths
and 7 days for normal strengths.

• The test procedures consist of two steps; the initial expansion and the test phase. When test
pressure is applied to a water filled pipe, the pipe expands. During the initial expansion of the
pipe under test, sufficient make-up water must be added to the system at hourly intervals for 3
hours to maintain the test pressure. After about 4 hours, initial expansion should be complete
and the actual test can start.

• When the test is to begin, the pipe is full of water and is subjected to a constant test pressure of
1.5 times the system design pressure. The test phase should not exceed 3 hours, after which
time any water deficiency must be replaced and measured. Add and measure the amount of
make-up water required to return to the test pressure and compare this to the maximum
allowance in the table below.

• An alternate leakage test consists of maintaining the test pressure (described above) over a
period of 4 hours and then dropping the pressure by 10 psi (0.69 MPa). If the pressure then
remains within 5% of the target value for 1 hour, this indicates there is no leakage in the system.

NOTES:
• Under no circumstances shall the total time under test exceed 8 hours at 1.5 times the system
pressure rating. If the test isnot complete within this time limit (due to leakage, equipment
failure, etc.), the test section shall be permitted to “relax”
• for 8 hours prior to the next test sequence.
• Air testing is not recommended.
• Additional safety precautions may be required.
WELDING METHODS - ELECTROFUSION

Installation Guidelines
Electrofusion is a rapid and simple way of permanent jointing. Using the electrofusion couplers and
equipment, pipes, fittings and prefabricated pipe sections can efficiently be assembled.

Preparations
The following guidelines are of importance when making a proper
electrofusion joint:
- Establish a work space where the welding can be done without
being effected by major weather conditions. Temperature -
10°C/+40°C.
- Check the equipment functions properly. Welding equipment used
on site deserves special attention.
- The resistance wire in the electrofusion coupler lies at the surface
for a good heat exchange. The resistance wires need to be covered
by the inserted pipe or fitting to guarantee a proper working.
- Complete insertion is essential to utilize the fusion and cold zones
in the coupler.

In the fusion zone the resistance wires are positioned. On both sides of a fusion zone a cold zone
prevents the molten HDPE from outpouring and contains the fusion process.

During the fusion process the pipe/fitting expands and touches the inner coupler wall. The
electrofusion joint is made with the pressure caused by the expanding HDPE and the heat from the
resistance wires.

The combined diameters of the couplers to be joined should not exceed 200 mm. For example in the
case of a 45° 75/50 mm tee; both the diameters 75 mm and the branch 50 mm can be welded in one
cycle.

Rule of thumb:
Sum of diameters couplers < 200 mm

Welding process
- Cut pipe square

The pipe ends must be cut square to ensure that the resistance wire in the coupler is completely
covered by the pipe or fitting
WELDING METHODS - ELECTROFUSION

Welding process
- Mark surface for scraping

Mark insertion depth +10 mm to ensure that across the full welding zone the oxidized layer
will be removed.

- Scrape pipe and mark insertion depth

The outer surface of the pipe (approx. 0.2mm deep) must be scraped the full zone that will be
covered by the coupler to remove any surface 'oxidation'. The insertion depth should be
marked again to safeguard full insertion.

- Clean electrofusion coupler

Before assembling the pipes into the coupler ensure that all surfaces are clean and dry.

- Insert pipe/fitting until marked line

Ensure that the pipe is pushed as straight as possible into the coupler up to the marked
insertion depth. This is to ensure that all the wires are covered with HDPE during the fusion
cycle.
WELDING METHODS - ELECTROFUSION

Welding process
- Prevent misalignment

Misalignment will cause extra load on the fusion zone causing additional HDPE to melt
resulting in the outpouring of HDPE or wire movement.

- Prevent joint movement during welding

The movement of the pipe can cause melted HDPE to flow out of the joint. This can result in
wire movement and probably a shortcut and thus a bad weld or fire hazard.

- Prevent coupler from sliding down when center stop removed

The sliding down of the electrofusion coupler will cause movement of the wires and probably a
shortcut and thus a bad weld or fire hazard.

- Remove vertical loading during welding

An additional load on the vertical pipe will transfer extra HDPE material to the fusion zone. This
will cause movement of the wires and probably a shortcut and thus a bad weld or fire hazard.
WELDING METHODS - ELECTROFUSION

Installation guidelines
- Welding electrofusion coupler and cooling down
After connecting the cables of the control box the fusion process can be commenced by pushing the
start button. Both the control boxes adapt the welding time to the ambient temperature. When it is
colder than 20°C the welding time is extended and when the ambient temperature exceeds 20°C the
welding time is shortened. Welding below an ambient temperature of -10°C is not recommended.
For extensive instructions see manual. The joint assembly should not be disturbed during the fusion
cycle and for the specified cooling time afterwards.

- Never weld coupler twice


During the fusion cycle the right amount of energy is put in to the fusion zones for making a good
electrofusion joint. A second fusion cycle would put that much energy into the joint causing the
HDPE to melt extensively. This will cause movement of the wires and probably a shortcut. In the
extreme case it can even cause fire.

Assessing an electrofusion weld


It is harder to judge an electrofusion weld than a butt-weld. An indication of a good weld is the welding
indicator. The pop-outs on the fitting are however only an indication of a weld having been executed.
They do not guarantee the integrity of the joint. The amount of movement of the pop-out depends on a
number of factors including the size tolerances of the components and any ovality of the pipe/ fitting. If
all preparations have taken place successfully like marking the insertion depth, scraping etc. and the pipe
assembly wasn't under any additional load during welding and cooling a joint can me marked OK when
the welding indicators are protruded. If a significant quantity of melt exudes from the fitting after
welding there may be a misalignment of the components, excessive tolerances or an accidental second
welding of the fitting. The integrity of such joints is suspect.
Note that the fitting will become too hot to be touched during the welding process. The temperature will
continue to increase for some time after the fusion process has ended.
