The present service manual serves as training material of the basic course. The information and
instruction which is given to you furthermore provide the basis for appropriate and professional
maintenance and repair at the Voith Retarder 115 H with Digiprop control.

We ask you firmly to notice the safety and warning notes which you will find in these instructions.

Caution!

• The switched-on retarder will not secure the parked vehicle!

• During a failure of the retarder, or while the temperature-adaptation is effective, the


vehicle-speed must be settled by using the service-brake and the lowest possible gear (increase of
the engine-speed). This vehicle condition must be held as long as the retarder is available with its
full performance again.

• Unauthorized changes at the retarder as well as the application of spare parts, accessories,
attachments and special-productions, not tested and released from Voith, can influence the
security of the entire vehicle negatively. No liability takes place for damages resulting from it.

• The retarder is built after the the state-of -the-art technology and the recognized safety-related
rules. Nevertheless dangers and damages can originate during improper use, maintenance and
repair.

• We will take on no liability for injuries and/or damages, that originate through non-observance of the

• According to production-time period of the vehicle, different electrical wiring-harnesses were


obstructed for the retarder:

To chassis-end-No. 303 057 (inter-solution):


Central-plugs for proportional valve and cooling-water temperature pick-up, separated plug and sok-
ket connection for oil temperature pick-up. Both plug and socket connections are fortified at the gear
box.

From chassis-end-No. 303 058 (series-solution):


Central-plugs for proportional valve, cooling-water temperature pick-up and oil temperature
pick-up.The central-plug is fortified at the retarder.

The serial-solution is represented in the illustrations of this service manual in each case.
Deviating the work-courses of the serial- and inter-solution from each other, the corresponding
work-steps are described separately.

Description of function
The Voith retarder 115 H Actros is a powerful, hydrodynamic continous brake of compact design.

The retarder is driven and braking torque is transmitted by a pair gearwheels in the gearbox.
The transmission ratio enables the retarder to achieve high braking torques right down to low revolution
ranges with the compactest configuration (small rotor/stator).

Retarder braking torque is sustained even when gear changes are made.

Caution!

A switched-on retarder will not secure a parked vehicle.

In the event of a retarder failure or when the temperature adaption is effective, the service brake must
be used to regulate the vehicle speed.

Operation of retarder R 115 H with Digiprop control unit

Through actuating of the actuating-lever of engine control/continous brake (16), the control unit retarder
(2) gets an input signal, which is changed to a CAN-message and sent. With these and other data the 002
desired value of the retarder braking torque will be calculated in the control unit FR (drive control) and
then sent via the CAN-Bus (3).

The control unit retarder (2) receives the signals „retarder-torque-desired value“and „gearbox-output re- a b
volution“ via the vehicle CAN-Bus (3). With these values a control current will be calculated by a
characteristic operation and sent to the proportional valve (21).

If the control unit retarder (2) is set into the AUTO-mode, a defined valve current will be sent directly to
the proportional valve (21) in accordance to the position of the actuating lever engine control/continous
brake (16).

At the proportional valve (21), compressed air is headed, which is taken from the compressed air The hydrodynamic principle

According to the value of the control current a pneumatic constant-air pressure (py) is sent from the c Oil flow
proportional valve (21) to the oil sump (43) of the retarder.

Through the constant-air pressure (py) in the oil sump (43) a certain amount of oil according to operating
condition (short propeller shaft-speed) will be pressed into the working chamber between rotor (46) and
stator (44). At the same time the air which is still in the working circuit at the beginning of the braking
process is pressed out by the oil via the casing ventilation (23).

The rotor (46) is connected with the driveshaft of the retarder, the stator (44) fixed with the retarder
housing. The rotation of the rotor (46) sets the oil in motion and circulates it in a closed circuit between
the rotor (46) and stator (44). The reduction of the velocity of the oil flow in the chambers of the stator
(44) leads to braking of the rotor (46) and consequently to braking of the vehicle.

During braking, the kinetic energy of a deceleration is transformed into heat. To dissipate this heat, part
of the circulating oil is pumped continuously by the rotor (46) through the heat exchanger (1) and via
filling ducts to join the circulating flow again.
In the heat exchanger (1), the heat energy of the oil is transferred to the cooling water of the vehicle and
dissipated via the vehicle radiator to the ambient air.

The retarder-braking torque is adapted on to protection of the vehicle-cooling system and the
retarder accordingly in order to prevent an overstepping of the maximum cooling-water and
oil temperature pre-determined in the retarder control unit (2) and to use the maximum cooling capacity
of the vehicle

To this, the retarder control unit (2) gets constantly information from the temperature pick-ups about the
cooling-water- and oil temperature.

The retarder braking torque is adapted by


• too high cooling-water temperature
• too high retarder oil temperature
• too fast increasing of retarder-oil temperature

In the event of a retarder failure or when the temperature adaption is effective, the service brake must
be used to regulate the vehicle speed.

Braking torque adaption at too high cooling-water temperature


If, during a retarder braking the cooling-water temperature rises up to the temperature adaption area, the
control current to the proportional valve (21) is linear cutted-back for a short time. It follows an adaption
of the constant-air pressure (py) and so an adaption of the retarder braking torque.

An adaptation becomes active subsequent at a constant cooling-water temperature, i.e., is the


measured temperature more less than the allowable maximum temperature the constant-air pressure
(py) become increase continuing (at most until no more adaptation is active).
In the reverse case, the constant-air pressure (py) become decrease (in the extreme-case until 0).

The braking torque and therefor the heat obtained adapt itself as long as a balance between incurring
retarder-braking energy leading heat occurs which come via the vehicle-cooling system.

While the braking torque adaptation is effective through to high cooling-water temperature, the retarder
pilot light flashes.

Brakin torque adaption at too high retarder oil temperature


If, during a retarder braking the oil temperature rises up to the temperature adaption area, the control
current to the proportional valve (21) is linear cutted-back. It follows an adaption of the constant-air
pressure (py) and so an adaption of the retarder braking torque.

If the retarder oil temperature rises above the temperature adaption range, there is no more braking
torque output.

The braking torque and consequently the heat generated are reduced until a balance is obtained
between the braking energy of the retarder and the amount of heat which can be dissipated via the
vehicle cooling system.

While the braking torque adaptation is effective through to high cooling-water temperature, the retarder
pilot light flashes.

Braking torque adaption at too high retarder oil temperature gradient


The temperature-gradient marks a temperature-change in a certain time.
A high temperature-gradient marks a temperature-change in a relatively short time, a low temperature-
gradient marks a temperature-change in a relatively long time.

The control unit of the retarder (2) adapts at too fast increase of the retarder-oil temperature
(independently from the actual retarder oil temperature) the braking torque.

Rises during a retarder braking the retarder-oil temperature-gradient up into the adaptation-range, the
control current is adapted on to the proportional valve (21). It follows an adaption of the constant-air
pressure (py) and so an adaption of the retarder braking torque.

While the braking torque adaptation is effective through to high oil temperature gradient, the retarder pilot
light doesn´t flash.

Temperature pick-up cooling-water (19), temperature pick-up oil (20)


The temperature pick-ups are installed in the cooling system of the vehicle (cooling-return circle from
retarder to heat exchanger) and in the retarder-oil duct and transmit signals on cooling-water- and oil
temperature to the control unit (2).

Pressure regulating valve (62)


The pressure regulating valve (62) adjusts the lubrication in the no-load operation of the retarder.

Casing ventilation (23)


During braking, the oil displaces the air present in the working circuit via the casing ventilation (23) and
the ventilation system (22) out of the retarder.
Once the working circuit is free of air, a float rises and closes the casing ventilation.

Non-return valve (63) inlet


When the retarder is switched on, the oil sump is pressurized, causing the non-return valve (63) to open
and the oil to enter the working space.

Non-return valve (64) outlet


The oil pressure in the working space opens the non-return valve (64), causing the oil to enter
the heat exchanger (1), to be cooled and returned to the working circuit.

CAN (Controller Area Network) was developed for the use in the vehicle for communication between
sensors, actuators and control units from approximately 1983.

It is a data channel, that transports all relevant information in the vehicle reliably and quickly via leads.
The data bus can be named as a type of „data-highway“.

The total-system in the vehicle, existing from a number of control units, as well as the applied data buses,
became summarized from DaimlerChrysler under the term „IES“ (Integrated Electronics System).

The network is technical realized through one 2- as well as 4-pole connecting lead with central reunion
(star point).

Two implementations of CAN-Buses are differentiated on the basis of different requests at the
transmission speed and -safety:

• HS-CAN (High Speed CAN)


• LS-CAN (Low Speed CAN)

The retarder control unit DIGIPROP works with the HS-CAN, the transaction rate here is 500 kBauds
(500.000 bits/sec.). The data of the control unit, relevant for the vehicle-system (for example position of
the actuating lever engine control/continous brake, the cooling-water temperature etc) becomes
cyclically transfers every 20 msec., i.e. 50-times in the second.

Maintenance Work

At each oil change


• Clean sieve of pressure regulating valve.

• Check fastening screws of heat exchanger and oil storage tank on correct fitment.

• Check all oil filler plugs (retarder main components and heat exchanger) on sealing and
correct fitment.

• Carry out visual inspection on leaks at complete retarder.

The given maximum specified figures can be lowered, if overall maintenance cycles for the vehicle are
improved.

With a total-life of the retarder of more than 10%, covered on the vehicle-performance, as well as other
factors not mentioned here also affect the ageing of the oil, it may be necessary to shorten the intervals
between oil changes in individual cases.

For use in extremely cold zones, oils in an appropriately lower viscosity class
(TransmaxZ or SEA 5W-40) must be used.

In doubts, please contact our customer service.

Note

For satisfactory retarder operation, it is important to adhere to the specified service filling (see page 3/9)
and to use only oils specified in the operating specifications (see page 3/3) for operating the retarder in
the relevant application.

The oil level check must be carried out with the vehicle in a horizontal position.

For checking oil level, the temperature of the retarder-oil must reach operating temperature.

Job scope
1. Activate service function of retarder (see page 3/12).

2. Switch actuating lever engine control/continous brake in highest stage of continous brake function
and after approx. 5 seconds again in stage 0.
Repeat this procedure twice.

3. Switch actuating lever engine control/continous brake in stage 0 and wait for 5 minutes.

4. Screw out oil check plug (2922) and remove sealing ring (2923).
The oil level is correct, if it is at the lower edge (arrow) of the oil check hole. 2923

A service-function can be activated in order to be able to enforce certain examinations at the retarder in the vehicle-standstill.
Certain proportional-valve-currents become selected with it in dependence of the position of the actuating lever engine control continous braking.

Prerequisite for the activation of the service-function:


– The vehicle is in standstill
– The actuating lever of engine control/continous braking is in stage 0 of continous braking function

Service function activated:


The service-function is activated when the ignition is switched-on and all prerequisites are filled.

• Battery voltage 22,5 to 29,5 V
• Vehicle electrical system checked in accordance with the Owner´s Manual for the vehicle and found
satisfactory.
• Fuse for retarder control unit checked and found satisfactory.
• Compressed-air pressure 6 – 11 bar
• For check with the multimeter, pin 15 (plug X1) on control unit (2) must be connected to
pin 15 ground (terminal 31),
at pin 7 (plug X1) must be connected terminal 15 and
at pin 13 (terminal X1) terminal 30.

Note

Prior to any troubleshooting, retarder oil level must be checked and corrected, if necessary

Caution!

If the heat exchanger leaks, there is water present in the retarder. If the retarder is filled up, a mixture of
oil and water is created, causing the oil in the retarder to foam and escape via the casing ventilation
system to the atmosphere.
For this reason, it is indispensible to flush out the retarder after repairs!

While flushing, apply the brake gently several times to prevent the retarder oil warming up excessively.

If the heat exchanger was leaky:


1. Fill retarder for flushing with engine- or flush oil (see chapter 3.3). Flush retarder system by several
slight brakings and drain oil (see chapter 3.3). Repeed this process 2 to 3 times

2. Deoil cooling - and heating-system of the vehicle in accordance with the manufacturer-instructions.

4. Screw in new anti-fatigue screws (3500 and 3600) and tight them easily by hand.

6. Tighten anti-fatigue screws (3500).

7. Place fastener (6700) and screw it with new hex.-head screws (2800 and 2905) tight.
Tightening torque hex.-head screw (2800): 25 Nm.
