Summary
I have attended summer internship in Marjan Factory Company,
Dammam. This is a big name in the field of tank manufacturing made
of fiberglass-polyethylene.

The first week at the Marjan Factory, I was introduced to the safety
protocols at the plant and important steps to be taken in different
departments of the company. Because, I have worked with the
fiberglass-polyethylene products it was extremely essential for me to
understand the safety standards which are specifics to the fiberglass
related products.

Second week at the Marjan Factory, I have visited different


departments of the factory and see the overall working of the
company. In the following part of the report – I have discussed first
and second week of the internship in detail.

Background

In the first week or rather I say first day of my internship program at


Marjan Factory, I have attended safety classes. The safety in-charge
of the factory showed us a PowerPoint presentation about different
safety protocols, and basic Standard Operating Procedures (SOPs) of
the plant. The Industrial Safety categorized as following –
(a) General Safety, (b) Site-Specific Safety, (c) Fire Safety, (d)
Electrical Safety, (e) Environmental Safety.

Because my work was specific to fiberglass-polyethylene products,


safety in-charge took a long time to discuss the site-specific safety
protocol for me. Which are –

Fiberglass such as silicate fibre are of particle size vary from 0.01
micro-meter to as wide as human hair width 180 micro-meters. One
of the big risks of working in this environment is inhalation of these
particles along with air and which could lead to lung cancer and
pneumoconiosis, which is a restrictive lunch disease. Other major
concerns are

(a) Eyes: Fibre dust particles can irritate eyes, watering, and pain.
(b) Skin: Dermatitis can develop due to contact with the dust.
(c) Lungs: Pneumoconiosis, and chronic obstruction.
Our safety in-charge also mentioned an incident from Kentucky
Fiberglass factory, USA, where in 2003, 7 workers died because of
dust cloud explosion.

So, the protective measures to be taken under such conditions are –


Personal Protective Equipment (PPE), safety goggles, helmet, gloves,
respirators and dust masks, Industrial grade vacuum cleaners, proper
risk-assessment, and identification of hazardous materials.

Second week of my internship was about to know the overall
functioning of the Marjan Company, Dammam. Different technology
of the fiberglass related product manufacturing such as, Blow
Moulding, Roto Moulding, and Injection Moulding. And I was
introduced to the main products of the company such as,

Progress

Planned Work To understand basic functioning of the


Marjan Factory and their different products.
Also, to take a feel of industrial working
environments. Make good contacts with
industry people. And to see the high-scale
production of fiberglass products. Safety
protocols and SOPs.
Work Done Understood different technologies in
moulding. Understood how to be safe in
fiberglass-polyethylene environment. The
importance of the industry working.
Problems Nothing as such big problem faced in the first
two weeks at the Marjan Factory Company,
just the discomfort of wearing PPE &
respirator for longer period of the time in the
beginning.
Schedule Schedule at the Marjan Factory Company
was as prescribed dates.
Plans

The internship program from the third week was designed by my


supervisor. The number of departments which I need to visit and
different technologies which involves the manufacturing of the
fiberglass-polyethylene products.

Summary
As per directed by my internship supervisor Nazar Haneefa,
Production Manager, the third week of my internship program was
about the Blow Moulding technology and their products. He advised
me to read about this technology before to see the actual work of
the machine. Fourth week at the company I saw the working of blow
moulding machine, that how products are manufactured using this
technology, and tried to correlate the points which I have studies in
the previous week.

Background

Blow Moulding is a manufacturing of a hollow object by blowing or


inflating a thermoplastic molten tube.

As shown in the figure above, there is a resin hopper which consists
of thermoplastic molten material which is a fiberglass-polyethylene
in our case, which passes through the extruder towards the mold(s)
or cavity. The cavity contains the shape of the product of be
produced. Once the two halves of the cavity closed, a pressurized gas
(generally air) is blown from the bottom of the cavity. The molten
polyethylene then cools in the blow mold later removed in the
desired shape. (Belcher, 2017)

There is one another important blow moulding process I read was


Stretch Blow Molding. The main difference in this technology is the
mechanical assistance which stretches the part of the molten
polyethylene in the longitudinal direction. (Greene, 2021). As shown
in the figure below –

Nazar Haneefa the third and fourth week was
planned to know about the Blow Moulding
Technology to manufacture hollow polyethylene
products. To understand why the blowing is
required to make hollow products. Some
products which made using this technology are
shown below -

Work Done I have studies the basic concepts of this
technology and saw the functioning of the
machine.
Problems The problem faced during this process was to
understand the working of the machine and the
time of holding and cooling of the product to the
final product should fall in good category and
not in the not good category.
Schedule The third and fourth week at the Marjan Factory
company was schedules as prescribed date.

Plans

The upcoming weeks plans was about the Injection Moulding


Manufacturing technique, and products formed using this technique.

Summary
Fifth week at Marjan Factory Company started with another
technology to make fiberglass-polyethylene products – which is
Injection Moulding. My research supervisor Nazar Haneefa suggested
me to read about this technique before actual working on the
machine and to make products. Fifth week of the internship was
about reading and collecting the needful information about Injection
Moulding and the sixth week of the internship I made products using
Milacorn Magna T 310 machine under the supervision of my
internship supervisor and the operator of the machine.

Background

Injection moulding is a very efficient and important manufacturing


technique, similar to die casting method but in this case the raw
material used is different i.e., fiberglass-polyethylene. Injection
Moulding technology mainly done on materials like – elastomers,
glasses, and thermoplastic polymers.

Main Parts of Injection Moulding are –

Hopper, barrel, injection ram (or plunger), heating device such as


heater, movable pattern (if required), ejectors and mould cavity of
desired shape. Few of them are shown below in the following table.

Working of injection moulding is as same as extrusion process.
Moulding material (which is polymer in our case), pour from the
hopper by a feeding device. Under the influence of gravity, the
fiberglass-polyethylene goes towards the barrel. Barrel is surrounded
by heater that keeps the polymer in molten state. As soon the
polymer exits from the barrel a plunger or rotating screw push this
material towards the mold cavity, where the material allows to cool
for some time before it takes out as a final product.

Planned Work To reading about injection moulding, the theory


and then do practical on the injection moulding
machine in the sixth week of the internship. Also,
to corelate the theory and actual working on the
machine.
Work Done Made products as shown in the figure above. As
planned things went perfectly in order.
Problems First time it was difficult to estimate the correct
amount of Sabic polymer to be feed into the
hopper and the temperature to be maintained
inside mould cavity before taking out the final
product. But it was sorted out with the help of
the operator of the machine.
Schedule The fifth and sixth week was scheduled between
the as prescribed dates.

Plans

The last two weeks at Marjan Factor Company would be regarding a


new moulding technology. Hopefully we make some more progress
and make some new products.

Summary
The second last week at the Marjan Factory Company, Dammam,
started on the date. My assigned work in this week was as similar as
it was last week but with a new technology which is – Roto Moulding
Technique. Seventh week of the internship program I was assigned
to read about this technique and the last week I have witnessed the
roto moulding machine working under the supervision of the
operator and my internship supervisor. At Marjan Factory Company,
they make Four Layers Insulated water tanks using roto moulding
technology.

Material Used – LLDPE


Standards – ASTM, ARM, AWWA and SASO.
Finish – Smooth from inside as well as outside.
Use – Recommended to store potable water.
As per the Marjan Factor Company Standards – These tanks are
designed to withstand temperature of about 50 to 60 degree Celsius.

Roto Moulding technique, which is also called, roto-casting.
As this is a casting technique uses rotation mechanism to
produce products like water tanks. Small parts like medical
pipette bulbs are also made using this technique. (Nugent,
2017)

As also indicated in the flow chart of this method, we use a
pre-weighted polymer in the form of power (or liquid) in the
one half of the cavity. This process is known as Charging.

The mould is now closed and kept under heating as show in


the figure above point number 2. During the heating and
cooling process the rotating speed may vary in-between 2 to
20 rpm. The mould then continues to rotate till the
subsequent layer cover the inner surface of the mould cavity.
One of the distinctive features of this technique over the
injection moulding and blow moulding is this process does
not necessarily require applying pressure. (Beltran, 2012)

Progress

Planned Work To study about rotational moulding technique


in detail, to understand the procedure to make
4-layer water tank using the same technology.
And why this process is growing as compared to
the other moulding techniques.
Work Done As planned, I have studies as well as witnessed
the making of 4-layer water tank using roto (or
rotational) moulding technique at Marjan
Factory Company.
Problems Not as such big problem faced in these two
weeks. Except due to company’s rules and
regulations I was not allowed to directly work
on the roto moulding machine.
Schedule The schedule for seventh and eighth week was
between as prescribed dates.
Plans

My upcoming plans for the internship program to be finish the bi-


weekly reports (if any) and to make a final technical report based on
my learning during my stay at Marjan Factory Company, Dammam.

Also, to make a presentation that I will be presenting at PMU.

ABSTRACT

This internship project report is about my learnings and the work I did at
Marjan Factory Company, Dammam, in my eight weeks of stay. As required,
this report talks about the company I have worked in. And the bi-weekly
reports are also discussed in a detailed manner. This final report also contains
the more technical background of the week-wise schedule. From the industrial
safety classes, learnings, and my working on different moulding techniques.
This final report also talks about the importance of moulding technology their
advantages and disadvantages. A detailed safety classes with respect to
fiberglass-polyethylene is also discussed.

I find myself very grateful to get this golden opportunity of industrial internship
at the Marjan Factory Company, Dammam. I want to thank my internship
supervisor Nazar Haneefa, Production Manager, Marjan Factory for Fiberglass
and polyethylene department, Dammam, for their constant support me
throughout the 8-weeks of my stay, it full of learning experiences, academically
as well as life lessons. I would like to thank every faculty and staff member of

Introduction

The summer internship program at Marjan Factory Company, Dammam, where


I learnt about moulding technology and the making of different products using
the same technology. I have reported the more technical and detailed version
of my bi-weekly reports. Different moulding techniques as in –

(a) Blow Moulding Technology


(b) Injection Moulding Technology
(c) Roto Moulding Technology
My primary goal of this internship program was to understand the working in
an industry and to feel the industrial level of work. To gain the knowledge in a
particular manufacturing technique field. To see what we use in our day-to-day
life how it has been manufactured in a plant (or factory) at such large scale.
The Marjan Factory Company, Dammam provides me the all the above
facilities which quenched my curiosities and I have myself prepared a product
using injection moulding technique.

Other than technical learnings this internship program helps me to improve my


communication skills and gave me a chance to have a good contact with
people from industries. It allowed me to clear my doubts and learn other
important prospects of life other than technical studies.

The company

Marjan Factory Company is a great name in the field of tank manufacturing


(fiberglass-polyethylene), the company is manufacturing these polymer tanks
since more than 25 years. Not only the water tanks there are other products
which being manufactured at Marjan Factory Company, Dammam, which are

Goal of the Company

To provide pure products for the consumption of the water. To reserve the
water, food, and medicines without any kinds of hygienic risks and
contaminations. To make people understand the importance of preserve and
secure the environment and their health.

This water tanks are available in 300 L, 500 L, 1000 L, 1500 L, 2000 L, 3000 L,
4000 L, 5000 L, 6000 L, 8000 L, 10000 L, 15000 L, 20000 L and 25000 L capacity.
All the tanks are made by roto-blow moulding technology.

2. Glass Fiber Reinforcement Composite (GFRP)


Which is an underground fuel storage tank. This tank is designed to withstand
seismic loads and to work against the ground water pressure, ambient
temperature etc. Following is the image of the GPFP.

3. Plastic Road Barrier
Plastic Road Barrier is to work as road divider. As shown in the figure below –

To manufacture products from plastics, reinforced glass, and polyethylene


related polymers, Marjan Factory Company, Dammam, has facilities of all kinds
of moulding techniques and capable of performing large scale production of
the products as described above.

Activities & Responsibilities

1. Week 1 & 2

First two weeks at the Marjan Factory Company are the basic but very
important steps of my internship program because as per the rules before
visiting any industrial site(s) one should have idea about the industrial safety.

The basic industrial safety categorized as – General safety, Site-Specific Safety,


Fire Safety, Electrical Safety, and Environmental Safety.

In the safety classes the site-specific safety rules and regulation were very
important for me because for the upcoming weeks where I was going to work
in a fiberglass polymer environment and for that it was extremely important to
know the possible hazard(s) and what are the preliminary precautions.

The fiberglass-polyethylene power size varies from the size 0.01 μm – 180 μm.
Long exposure to this small dust particle is a potential danger to death. During
the cutting, griding and sanding of the fiberglass products it can affect eyes,
skin, upper respiratory systems, and the lungs. There could be a sign of
irritation in eyes, nose, and throat. Long exposure in this environment can
cause asthma and lung infections.

That is why it is extremely important to take all proper precautions while


working in (or near) fiberglass environments. Always carry Personal Protective
Equipment (PPE), safety goggles, helmet, gloves, respirators, and dust masks.

week I had the very essential step of my internship program which was course
on industrial safety – It was divided into four classes as (a) General safety, (b)
Hazard substances/Material safety, (c) Fire and electrical safety, (d)
Environmental safety. The very important step was to know the meanings of
different safety signs first. As shown in the figure below –

The second week at the Marjan Factory Company I was introduced to the
overall functioning of the plant. To see the different product manufacturing
sites, their loading and unloading for the sale. Different products are also
discussed in the about the company section of this report.

2. Week 3 & 4

The third and fourth week at the Marjan Company Factor was site-specific.
Where I have learnt about the Blow Moulding Technique and took a first-hand
experience of product making using this technology.

Sabic Polymer are supplied from the hopper (1) into the rotating screw (2),
which then further transferred to heating chamber (3). The Sabic Polymer
heated gradually such that it turns in a homogeneous plastic and starts to melt
and soon approached at the end of the helical screw. The molten plastic then
extruded through a die (4) in the mold cavity, which has the final impression of
the desired shape. Here in the above figure.7 we can see the final shape is of a
water bottle.

3. Week 5 & 6

The fifth and sixth week of my internship program was about another
moulding technology – which is injection moulding technique. Here in these
two weeks, I not only learn about it but also prepared some products under
the supervision of my internship supervisor Nazar Haneefa and the operator of
the machine.

The machine on which I made the products was Milacorn Magna T 310
machine.

Sabic pellets is to be introduce vis hopper (1) which flows through the rotating
screw (2), the spiral of the rotating screw allows Sabic to move forward in
horizontal direction through the heated chamber (3). In the heated chamber
the pellets get heated gradually such that it turns in homogenous plastic and
then the molten plastic then pressed into the mould cavity (4), as shown. Then

we allow it to cool for some time, after the mass solidified in the desired size
and shape, the other half of mould cavity is to be remove using the ejector pins
(5).

4. Week 7 & 8

The last two weeks at the Marjan Factory Company, Dammam, I have learnt
about another moulding technique which is – Roto Moulding Technique.
Majority of the products at the Marjan Factory Dammam are made by this
technology only, the large four layer insulated water tanks.

Roto Moulding can be described in four stages –

(a) Loading of the material (powder form) in the mould.


(b) Melting of the material in the mould
(c) Cooling the mould
(d) Post processing
It is important to mention here that during the stage (b) & (c) the mould cavity
is under rotation at different rpm speed for different material. Materials which
can be used for roto-moulding are from polyethylene group such as – 1. Cross-
linked polyethylene (PEX), 2. Low-Density Polyethylene (LDPE), 3. Linear Low-
Density polyethylene (LLDPE), 4. High-Density Polyethylene (HDPE).

weeks I have learnt about different manufacturing techniques of plastics and
fiberglass. My major task during the stay was to learn and myself make some
products using any one of the manufacturing techniques. I have taken the first-
hand experience of making a product using injection moulding technique in my
6th week of the internship program. The Sabic products made are shown in the
figure 10. My work was appreciated by my internship supervisor and the
operator was also happy to see me learn this new work.

Conclusion

The 8-week internship program at Marjan Factory Company, Dammam I learnt


many new things. It was a wonderful experience to see an industry level work
and to learn about new technologies. I made some good industry colleagues
there under and with whom I worked, and I believe this is going to help me in
my professional life after the college degree.

The three different moulding technologies are very interesting and useful in
our day-to-day life products. Not just for potable water the oil storage bottles
are made using moulding technologies by which a big part of Saudi Arabia’s
economy is dependent on. I am satisfied that I chose Marjan Factory Company
for my internship program. It was a good learning experience for me.
