Abstract

Presently, the project deals with Plummer bush. The main function of Plummer
bush is to give an additional strength for the load bearing capacity of Plummer
block which are existing through rotational shaft. Basically they are
manufactured from high strength cast iron as standard and also bronze alloys,
but the materials such as cast steel are available. Generally, in Plummer blocks
the bush plays a major role to increase the bearing life, and to bear the heavy
loads.

Design by using the “CATIA V 5” software and structural analysis using “ANSYS”
for both existing and new taken materials after getting the result comparing
the each other to finalizing which better suitable for plumber bush to fabricate.
And also to improve some properties by comparing analytical results through
applying loads on bush material which is made by using carbon epoxy
comparing with bronze alloys.

INTRODUCTION:

• Using machineries to fabrication of proto type model of Plummer block:-

Leaf spring is plays an important role in heavy duty vehicles to with stand
heavy load and the author used this carbon epoxy material, to give excellent
bearing capacity for the huge application loads and the author compared the
results with the existing material and it gives an better results.

MODELING:
CATIA is a modeling and design software that offers a variety of indifferent
solution to shape the design, styling of surfaces, surfacing workflow and
visualization to create, modify, and validate complex innovative shapes from
industrial design to Class-A surfacing techniques with the ICEM surfacing
technologies. CATIA supports multiple stages of product design from a small
component to a huge machine part whether started from scratch or from 2D
sketches. CATIA can also read and produce STEP format files for reverse
engineering and surface reuse options.

ANSYS is general-purpose finite element analysis software, which is being used


globally and enables engineers located worldwide to perform the following
tasks ingeniously: Build virtual software models or transfer CAD models of
structures, products, components or systems. Apply operating loads or other
design performance parameters under variety of industrial and physical
conditions.

Study the physical responses to which the machine component or building


structures exposed are such as stress levels at different points, temperatures
distributions at different locations and time period or the impact of

electromagnetic fields. Optimize a design early during the initial development
process to reduce production costs and time. A typical ANSYS analysis software
has three distinct steps which are followed by default.

Modeling a plummer block involves creating a detailed and accurate


representation of the component to analyze its performance, optimize its
design, and ensure it meets operational requirements.
The first step in modeling a plummer block is creating a geometric model that
accurately represents the physical dimensions and features of the block. This
involves using computer-aided design (CAD) software to draw the housing,
bearing insert, and any other relevant components. The geometric model
includes detailed features such as the split housing, mounting holes, and
sealing mechanisms.
• Accurate modeling requires specifying the materials used for the
plummer block components. This includes the cast iron or steel for the
housing and the materials for the bearings. Each material's mechanical
properties, such as elasticity, tensile strength, and thermal conductivity,
are critical inputs for subsequent analysis.

• Finite Element Analysis is a computational technique used to simulate
how the plummer block behaves under various loading conditions. The
geometric model is divided into a mesh of finite elements, and the
material properties are assigned to these elements. FEA helps in
identifying stress distribution, deformation, and potential failure points
within the block. This analysis is crucial for optimizing the design to
withstand operational loads and enhance durability.
• To assess the performance of the plummer block under real-world
conditions, dynamic simulations are conducted. These simulations take
into account rotational speeds, load variations, and environmental
factors such as temperature and vibration. They help in understanding
how the block will perform over time and under different operational
scenarios.
• Thermal analysis is another important aspect of modeling. It evaluates
how heat generated by friction and external sources affects the plummer
block. This analysis ensures that the block can dissipate heat effectively
to prevent overheating an

• The final step in the modeling process involves validating the
computational model through physical testing. Prototypes of the
plummer block are manufactured and subjected to various tests to
compare their performance with the simulation results. This step is
crucial for verifying the accuracy of the model and making any necessary
adjustments.
• Based on the analysis and testing results, the design of the plummer
block is optimized. This may involve modifying the geometry, selecting
different materials, or improving the manufacturing process to enhance
performance, reduce costs, or extend the service life of the component.

CASTING PROCESS:-

Casting is a process in which production of replicate shapes with the help of


mould cavities related to required dimensions by pouring of molten metal into
the casting cavity. In some times cores and core prints will be use while the
required part included internal shapes and also for the difficult external
boundary shapes of the component. Before the process of casting we need to
apply heat treatment process (or) melting of required material at certain
temperature. Amount of degrees is mainly depending upon the selected
material and its properties. And according to my project, heat treatment was
occurs during the temperature of 1150 to 1200 degree centigrade, make an
cylindrical rod with the external diameter of 70, I don’t used an core prints in
casting process due to un present of critical internal contours. And I maintained
a constant pouring pressure to the cavity from the funnel through pure basin.
The casting process for a plummer block, also known as a pillow block bearing,
involves several steps to create a robust housing that supports rotating shafts.

1. Pattern Making : The process begins with creating a pattern, typically


made of wood or metal, which replicates the shape and dimensions of the final
product. This pattern serves as a template for the mold.

2. Mold Preparation : A mold, usually made of sand or metal, is created


around the pattern. This mold will contain the molten metal to form the
desired shape of the plummer block.

3. Melting and Pouring : The chosen metal alloy, such as cast iron or steel,
is melted in a furnace at high temperatures. Once molten, it is carefully poured
into the prepared mold. The pouring must be done with precision to avoid
defects in the final product.

4. Cooling and Solidification : After pouring, the molten metal begins to


cool and solidify within the mold. This process may take some time depending
on the size and complexity of the plummer block.

5. Mold Removal : Once the metal has fully solidified, the mold is opened,
and the casting is removed. Any excess material or imperfections are trimmed
or cleaned up.

6. Finishing : The casting undergoes various finishing processes, such as


machining, grinding, and drilling, to achieve the desired dimensions and
surface quality. This ensures that the plummer block will fit and function
correctly in its intended application.

7. Quality Control : Throughout the casting process, quality control


measures are implemented to detect and rectify any defects or inconsistencies.
This may involve inspections, testing, and adherence to industry standards.

Overall, the casting process for plummer blocks is crucial for producing durable
and reliable components that are essential for various industrial machinery and
equipment.

MACHINING PROCESS:-
According to my component it includes the following operations to get a
required shape. The machining process for a plummer block involves several
precise steps to ensure the final product meets required specifications and
functions effectively in its intended application.
1. Material Selection: Before machining begins, the appropriate material
for the plummer block is selected based on factors such as load capacity,
corrosion resistance, and operating environment. Common materials include
cast iron, steel, and aluminum alloys.

2. Blank Preparation: The selected material is obtained in the form of a raw
casting or billet. If necessary, the material is cut or shaped to the approximate
size and shape of the final plummer block through processes like sawing or
shearing.

3. Mounting and Fixturing: The blank is securely mounted and fixtured


onto a machining tool such as a lathe, milling machine, or CNC (Computer
Numerical Control) machining center. Fixturing ensures stability and accuracy
during machining operations.

4. Rough Machining: The initial machining operations are performed to


remove excess material and establish the basic shape and dimensions of the
plummer block. This may involve processes such as turning, milling, drilling,
and boring to achieve the desired geometry.

5. Hole Drilling and Tapping : Holes for mounting bolts and shafts are
drilled and tapped to precise dimensions. These holes must be accurately
positioned and aligned to ensure proper assembly and alignment of the
plummer block.

6. Surface Finishing : Machining operations like grinding, polishing, or


milling are performed to achieve the required surface finish and dimensional
accuracy. This step is crucial for ensuring smooth operation and proper fit of
bearings and shafts within the plummer block.

7. Final Inspection and Quality Control : Once machining is complete, the


plummer block undergoes thorough inspection to verify dimensional accuracy,
surface finish, and overall quality. This may include measurements using
precision tools such as micrometers, calipers, and CMMs (Coordinate
Measuring Machines).

8. Surface Treatment (Optional) : Depending on the application


requirements, the plummer block may undergo surface treatments such as
coating, plating, or heat treatment to improve corrosion resistance, wear
resistance, or surface hardness.

9. Assembly : After machining and inspection, the plummer block is ready


for assembly with bearings, seals, and other components as necessary before
installation into the machinery or equipment.

Overall, the machining process for plummer blocks is essential for transforming
raw materials into precision-engineered components that play a crucial role in
supporting rotating shafts and bearings in various industrial applications.

FACING:-
Facing operation does the surface has smooth (or) flat of un even and rough
surface of a component by holding the work piece in the 3 jaw chuck of lathe
head and the amount of removal material to produce surface smooth depends
upon the adjustment of cutting tool which are placed on tool bed of lathe
machine manually(or)adjustment will be done automatically on CNC machines
through program setup. Related to my project I used single point cutting tool to
get a smooth surface through lathe machine. Finally I got required length of a
component after this facing operation.

Facing in plummer block machining is a crucial process aimed at creating flat


and smooth surfaces on the mating faces of the block where it interfaces with
other components, such as the bearing housing or mounting surface. This
operation is essential for ensuring proper alignment, minimizing friction, and
optimizing the overall performance and longevity of the plummer block
assembly.

1. Preparation : Before facing begins, the plummer block is securely


mounted onto a machining tool, typically a lathe or milling machine. Proper
fixturing is crucial to ensure stability and accuracy during the facing operation.

2. Alignment : Achieving precise alignment of the plummer block is


paramount to ensure that the facing process yields a flat and uniform surface.
Precision measuring tools like dial indicators or laser alignment devices may be
utilized to align the block accurately before machining begins.

3. Tool Selection : The choice of cutting tool is critical and depends on


various factors including the material of the plummer block and the desired
surface finish. Common tools used for facing include carbide inserts, end mills,
or face mills, selected to achieve the required machining parameters.

4. Facing Operation : The facing tool is brought into contact with the
mating surface of the plummer block, and material is gradually removed to
create a smooth and flat surface. Careful control over cutting speed, feed rate,

and depth of cut is essential to achieve the desired surface finish and
dimensional accuracy.

5. Coolant Application : To prevent overheating and tool wear, coolant or


cutting fluid is often applied during the facing process. This lubricates the
cutting tool, dissipates heat, and helps in chip evacuation, resulting in improved
tool life and surface finish.

6. Quality Control : Throughout the facing operation, stringent quality


control measures are implemented to ensure that the machined surface meets
specified requirements. Periodic measurements using precision instruments such
as micrometers or surface profilometers help monitor and maintain dimensional
accuracy and surface finish.

7. Surface Finish Inspection : Upon completion of facing, the machined


surface undergoes thorough inspection to verify its flatness, smoothness, and
overall quality. Any surface defects or irregularities are identified and addressed
promptly to ensure conformity to design specifications.

8. Deburring and Cleaning : Following facing, any burrs or sharp edges on


the machined surface are removed using deburring tools or abrasive methods.
Subsequently, the plummer block is meticulously cleaned to eliminate any
machining residues or contaminants that may compromise performance.

9. Surface Protection (Optional) : Depending on the application


requirements, the machined surface may be protected with coatings or surface
treatments to enhance corrosion resistance or improve surface hardness, thereby
prolonging the service life of the plummer block assembly.

In conclusion, facing in plummer block machining is a critical process that


ensures the precise fit, alignment, and functionality of the block within the
bearing assembly, ultimately contributing to the reliable operation of machinery
and equipment.

TURNING:-
Turning is one of the basic machining processes which involve production of
parts which are round in shape by a single point machine tool on machines
called lathes. The tool is called cutting tool and is fed either linearly in the
direction parallel or perpendicular to the axis of rotation of the work piece/job,
or along a specified path to produce cylindrical shapes of specified dimensions

or complex rotational shapes respectively. The primary motion of cutting in a
turning process is the rotation of the work piece/job, and the secondary
motion of cutting is the feed motion given to the tool .
Turning of cylindrical surfaces:- The lathe is a machine used to reduce the
diameter of any given cylindrical part to a desired dimension. The resulting
machined surface is also cylindrical with the specified dimension.
A Plummer block, also known as a pillow block, is a crucial component in
mechanical engineering, particularly in rotating machinery. It provides support
for a rotating shaft with the help of compatible bearings and various
accessories. Proper installation and maintenance of Plummer blocks are
essential for ensuring the longevity and efficiency of machinery. .

Turning Process
The turning process for a Plummer block involves precision machining to
ensure the correct dimensions and surface finish. This is critical for proper
alignment and functioning of the bearing within the block. The steps in the
turning process include:
1. Initial Setup : Secure the Plummer block housing in the lathe chuck.
Ensure it is aligned correctly to avoid eccentricity during turning.

2. Rough Turning : Remove the bulk of the material to bring the housing
close to the desired dimensions. This involves high-speed cutting with
significant material removal.

3. Finish Turning : Fine-tune the dimensions to achieve the exact


specifications. This step involves slower speeds and finer cuts to ensure a
smooth finish.

4. Boring and Facing : Bore the inner diameter to accommodate the


bearing precisely. Face the ends to ensure they are flat and perpendicular to
the bore.

5. Final Inspection : Measure all critical dimensions to ensure compliance


with design specifications. Any deviation can lead to improper bearing fitment
and operational issues.

Importance of Precision
Precision in the turning process is vital for the following reasons:
Alignment : Ensures the shaft remains aligned, reducing wear and tear.
Load Distribution : Proper machining ensures even load distribution, enhancing
bearing life.
Vibration Reduction : Accurate dimensions minimize vibrations, leading to
quieter and smoother operation.
Turning in a Plummer block requires careful attention to detail and precision
machining. By following the proper steps and ensuring all dimensions are
accurate, the Plummer block can effectively support the rotating shaft, leading
to optimal performance and extended machinery life.

DRILLING:-
The process in which creation of hole feature in any component. Before that
mark a center hole and aligning that center mark to the drill bit cutting tool to
create a complete hole feature. This process is applied only small holes but if
you want to enlarge that particular hole use the process of boring and
broaching. According to my project hole was created with the diameter of 12.
And finally to smooth the internal cylindrical surface of the hole used the
process of broaching.
Drilling in a Plummer block is a critical process in manufacturing and assembly,
ensuring that the block can be securely mounted and function as intended.
Plummer blocks, or pillow blocks, support rotating shafts and are essential in a
wide range of industrial applications.

Drilling Process
The drilling process involves creating precise holes in the base of the Plummer
block to enable secure mounting. The steps include:
1. Marking and Positioning : Determine the exact locations for the mounting
holes.
Accurate marking is crucial to ensure alignment and stability.
2. Securing the Block : Place the Plummer block in a stable fixture or vice to
prevent movement during drilling.

3. Selecting the Drill Bit : Choose a drill bit of the appropriate size and type for
the material of the Plummer block, typically cast iron or steel.

4. Pilot Hole Drilling : Start with a smaller pilot hole to guide the larger drill bit.
This ensures accuracy and reduces the risk of the bit wandering.

5. Drilling the Final Hole : Use the appropriate drill bit to create the final holes,
ensuring they are of the correct diameter and depth.

Importance of Precision

Precision in drilling is essential for several reasons:


Proper Alignment : Accurate holes ensure the Plummer block aligns correctly
with the mounting surface and the shaft.
Stability : Properly drilled holes provide a secure fit, preventing movement and
reducing wear.
Load Distribution : Evenly spaced and accurately sized holes help distribute the
load evenly, enhancing the bearing's lifespan and performance.
Vibration Reduction : Precision drilling reduces vibrations, contributing to
smoother operation and longer equipment life.
Final Inspection
After drilling, it is essential to inspect the holes for accuracy. Check the
diameter, depth, and position to ensure they meet the design specifications.
Any discrepancies should be corrected to avoid issues during installation and
operation.

Conclusion :
Drilling in a Plummer block is a critical step that requires precision and
attention to detail. By following a careful process and ensuring accuracy, the
Plummer block can be securely mounted, providing reliable support for
rotating shafts in various industrial applications.

BORING:-

It is the process of enlarging the hole feature of previous made hole with the
drilling operation. And I was produced 32 diameter of hole by this process.
Boring in a Plummer block is a critical machining process aimed at creating an
accurate and precise hole for housing the bearing. This ensures the Plummer
block can effectively support and stabilize rotating shafts in various mechanical
systems.

Boring Process
Boring is a finishing operation that enlarges a previously drilled hole, achieving
precise dimensions and a smooth finish. The steps include:

1. Initial Setup : Secure the Plummer block in a boring machine or lathe.


Ensure it is perfectly aligned to maintain concentricity.

2. Selection of Boring Tool : Choose a boring tool appropriate for the


material of the Plummer block, typically cast iron or steel.

By observing above results carbon fiber gives low weight and low deformation
value 8.3252e004 mm When comparing to the Bronze Alloy CA104 that
indicates carbon fiber have more strength due to less deformation. And also
bronze Alloy CA 104 gives more Equivalent Stress 21.924 MPa both materials
are within material yield strength so no failures are in both materials.
