This project is on troubleshooting and repair of a Miller Gold Star 602 welding machine that prov... more This project is on troubleshooting and repair of a Miller Gold Star 602 welding machine that provides electric current to join material usually metals, it is a multi – process which can be used for Shielded Metal Arc Welding (SMAW), Gas Tungsten Arc Welding (GTAW), Flux Core Arc Welding (FCAW) and Gas Metal Arc Welding (GMAW). Due to the overworking of the welding machine beyond its rated duty cycle during welding operation, which resulted to poor performance; thereby making the machine inoperative for some time now. The breakdown of the welding machine reduced the number of the welding machine available to student in the workshop leading to overworking and over stretching of other welding machines. The various faulty parts were detected through troubleshooting and analysis of the; circuit card, fuse, contactor and electrode holder. These were repaired and the damaged parts, replaced. Shut-down maintenance operation was carried out on the machine by cleaning using a blower to remove dust particles from the machine’s sensitive parts. A change over switch was added to the machine to serve as an additional relay protection system. The rotor was also greased to reduce friction. In conclusion, after testing the machine on-load at 60% duty cycle and on no-load condition, the machine worked in perfect condition. We recommend that preventive routine maintenance should be carried out using the maintenance checklist provided to avoid total breakdown. In the future the machine should be operated within the rated duty cycle for optimum performance.
