2.1 Condensate Supply System LCA10

The condensate supply LCA10 has the following tasks:


− to extract condensate accumulated in the condenser hotwell,
− to supply condensate to the condensate preheating system,
− to provide injection water for the IP and LP steam bypass systems,
− to maintain the pressure in the sealing and cooling system to prevent entering of
air,
− to maintain the condenser hotwell level,
− to ensure full load operation in case of one pump failure by 2x100% CEP.

2.2 Condensate Preheating LCA30

The condensate preheating system LCA30 has the following tasks:


− to control the temperature of the condensate entering the condensate preheater of
the HRSG,
− to supply the LP-drum with preheated condensate,
− to supply the feedwater pump with preheated condensate,
− to supply the bypass deaerator with preheated condensate.

3.1 Condensate Supply System LCA10

The system consists of:
− Main condensate piping system (LCA),
− Condenser extraction pumps 2x 100% (LCB),
− Sealing and cooling drains system (LCW),
− Control and isolating equipment.

The condensed turbine exhaust steam, the turbine drains and the demineralised water
accumulated in the condenser hotwell are discharged under vacuum by the condensate
extraction pump (CEP) to the condensate preheater. Deaeration of the condensate is
performed in the condenser.

Two 100% condensate extraction pumps are arranged in parallel. Under normal
operating conditions condensate is pumped by one of the two pumps to the condensate
preheater. One pump is in standby, in case of failure of the operating pump, the
standby pump will cut in automatically.

A strainer is located at the suction side of each pump. A safety valve is provided to
protect the suction line against overpressure in case of small leakages through the
minimum flow check valve of the standby pump, when the suction shut-off valve is
closed. At the discharge side of each pump a minimum flow check valve is provided to
ensure minimum flow required by the CEP. In case that the condensate flow to the
condensate preheating system is too low, the minimum flow from each pump is
returned to the condenser hotwell by the minimum flow check valve.

Hand-operated shut-off valves are provided at the suction and discharge sides of each
pump to isolate one pump from the running plant for maintenance or repair.

Two motor actuated demineralised water supply valves are provided to keep the
condenser hotwell between the defined limits. The valves deliver demineralised water

via spray devices into the condenser. The valve with the smaller capacity for make-up
water during normal operation and the valve with the higher capacity during periods of
higher demineralised water demand, e.g. during start-up. The valves are opened and
closed depending on the condenser level.

The conditions under which a CEP is operated are marked by a low number of stages
and a low geodetic suction head. The type of pump most frequently used here is a main
condensate pump of vertical cylindrical casing design (can-type pump). The design
offers advantages compared to a horizontal design in that
− the suction side inlet pressure is increased by inlet flow at the pump base,
− space in the piping basement of the turbine building (as the lowest point) is usually
extremely tight.

A connection from the demineralised water distribution system is provided for filling of
the pump discharge side and pressurising the condensate system during stand still.

A line for the injection water of the IP and LP steam bypass system branches off, also a
line which is isolated during standstill by a motorised valve for cooling the LP turbine
casing and blades and for filling the lines to the bypass valves.

Non condensable gases or steam bubbles (which can cause damage due to cavitation)
accumulated in the suction line are removed continuously from each pump via
permanent vent lines and routed back to the condenser.

From the main condensate discharge header the sealing and cooling drains system
LCW branches off. The sealing water LCW is led to several consumers to avoid air
intake at the components under vacuum, for example the CEP. Seal water is routed to
the CEP in order to
− cool and lubricate the shaft seal and to prevent any air ingress,
− wet the shaft seal when the pump is not in operation, to prevent drying out of the
pump and to seal against air ingress.

The condensate is heated up in the HRSG preheater downstream of the steam turbine
condenser and upstream of the LP boiler drum and the feedwater pumps.

During normal plant operation, the condensate inlet temperature of the condensate
preheater (CPH) into the HRSG must be maintained above the exhaust gas dew point
to prevent condensation on the CPH tubes. This inlet temperature increase is achieved
normally by mixing hot condensate fed by the condensate circulating pumps with the
condensate coming from the condenser. If the required temperature is not achieved by
increasing the condensate circulation flow, the cold bypass is opened to discharge a
part of the cold condensate to the outlet side of the condensate preheater.

Two 100% condensate circulating pumps LCA51/52 AP001 are provided, one of them
in standby and ready to cut in when the pump on duty fails. The discharge lines of the
condensate circulating pumps are joined to a common header. Each pump can be
isolated for maintenance purposes by hand operated shut-off valves. The recirculation
line downstream of the recirculation pump is equipped with a non-return valve to avoid
backstreaming. The condensate recirculation control valve is located downstream of the
recirculation pump. The minimum flow through the condensate circulating pumps is
ensured by the circulating control valve allowing the valve only to close down to a
minimum position.

If necessary, condensate can be routed to the bypass line (cold bypass) of the
condensate preheater to prevent low condensate inlet temperature and to control the
condensate outlet temperature.

Temperature measuring points are arranged at the inlet and at the outlet of the
condensate preheater for condensate temperature monitoring. The cold bypass line is
equipped with a control valve behind a non-return valve.

The condensate line is equipped with a flowmeter upstream of cold bypass branch off,
downstream a non return valve is provided avoiding backstreaming. A safety valve is

installed in the condensate preheater inlet line, to prevent unallowable pressure
increase.

A minimum flow line from the HP/IP feedwater pumps to the condensate line upstream
of the condensate preheater ensures the minimum flow rate through the HP/IP
feedwater pumps.

The line to the bypass deaerator branches off downstream of the cold bypass line
mounting into the condensate preheater outlet line. Between the outlet and inlet lines
from/to the bypass deaerator there is a non return valve to prevent backstreaming.

3.3 System Arrangement

The components of the condensate supply system LCA10 are installed chiefly at the
Gas and Steam Turbine Building UMC. The components of the condensate preheating
system LCA30 are installed chiefly at the boiler side ULA (Feedwater Pump Building).

The condensate extraction pumps are of the vertical shaft / can type. This arrangement
allows the maximum possible level difference between hotwell water surface and pump
inlet so that risk of cavitation at the pump inlet is minimised.

The vertical high-pressure centrifugal pump has e.g. the following design features:

- Wet can pump type

- Lantern design for sealing liquid

- Multi stage construction

- Suction and discharge nozzle are arranged above floor

- Driven by means of vertical motor type

- Lubrication of the axial bearings is performed by sump oil

- An expansion joint is fitted at each pump inlet

4.2 Minimum / Non Return Valve LCA1_AA002

If the main condensate / feedwater line is closed the check valve is in its seat. Through
the open areas (in the orifice bushing along the cascade-plug) the required minimum
flow for the pump is reduced in pressure and led to the condenser.

When the recirculation valves are in a partly open position, than the check valve is
partly lifted and the bypass is partly opened. This position is established when the
pump flow is split between the main condensate line and the bypass line to the
condenser. In the fully open position the full pump flow is fed into the system.

The flow path into the bypass line (through the reducing unit) is closed and no bypass
flow runs to the condenser.

The pumps are designed for plants where hot water have to transfer. Further design
characteristics are
• modular designed centrifugal pump
• pump casing is designed with a horizontal centreline
• radially split volute casing pump volute casing
• radial impeller
• single-flow, single-stage

7.1 Condensate Supply System LCA10

7.1.1 Control Loops LCA10

The Module Co-ordination Program starts the SGC Condensate Supply
(LCA10EC001). The SGC activates the SLC Condensate Extraction Pump 1/2
(LCA10EE001) and starts the first pump, if the following criteria are fulfilled:
− Closed Cooling Water System (PGB) IN OPERATION
− Demineralised Water Supply IN OPERATION
− Condenser Hotwell Level > MIN 1.
− Condensate Line Fill ON
− B/P Injection Water Vent-Valve CLOSED
− Condensate System Vent Release START CEP
− CEP Discharge Pressure > MIN

The SLC Condensate Extraction Pump 1/2 starts the second pump, if one of the
following criteria are fulfilled:
− CEP Discharge Pressure < MIN
− CEP 1/2 Strainer Diff Press > MAX 1

Two condenser extraction pumps are arranged in parallel. Under normal operating
conditions condensate is pumped by one of the two pumps to the condensate
preheater. One pump is in standby, in case of failure of the operating pump, the
standby pump will cut in automatically.

Reasons for a failure of a Condensate Extraction Pump could be:


− Undervoltage Protection INITIATE
− CEP Axial Bearing Temp > MAX 2
− CEP Motor Coils Temp > MAX 2

− CEP Strainer Diff Press > MAX 2

The Automatic Switch-Over unit (ASO) will start the pump which is in stand by.

Reasons for a trip of the Condensate Extraction Pumps could be:


− Condenser Level < MIN 3
− LP Drum Level > HIGH HIGH
− Deaerator Tank >HIGH HIGH

The SLC „Fill-Valve to Condenser” (GHC20EE001) controls the condensate level in the
condenser hotwell via:
− Condenser Make-Up Water Valve
− Condenser Demineralised Water Fill-Valve

The SLC „Condensate Line Fill” (LCA19EE001) opens the „Main Condensate Line Fill-
Valve“ to hold the pressure downstream CEP during standstill and closes the valve after
pump start-up.

The SLC „Condensate Injection Water“ (LCA22EE001) closes the „Condensate


Injection Water Isolating-Valve“ during pump standstill in order not to flood the
condenser with demineralised water.

7.1.2 System Operation LCA10

Preparations
The CEP´s and the pump header are arranged below the condenser water level.
Therefore this part of the system is geodatically kept at a filled state. The pump
discharge and suction valves remain in the open position.
Permanent vent lines from each pump back to the condenser keep the suction sides
vented.

Refilling of the pump discharge piping system with demineralised water and manual
venting is only required after drainage of the condensate system. After manual venting,

the VENT STATUS has to be confirmed with the SLC "Condensate system vent
release" on the OM-System. Otherwise the CEP’s will not have a release for start-up.
For the first filling or a refilling after the piping system has been drained, the condensate
preheater inlet valve is closed, the pump suction and discharge shut-off valves are
open. The piping system is then filled through gravity flow and vented via permanent
vent lines at each CEP back to the condenser.
The piping part which is arranged above the condenser level and the piping up to the
condensate shut-off valves upstream of the preheater, cold bypass control valve, fuel
gas preheating control valve and condensate circulating control valve are filled via the
demineralised water supply system and vented manually.

For repairing one pump during unit operation, the corresponding pump isolation valves
have to be closed in following sequence:
− pump outlet isolation valve
− pump inlet isolation valve
− the valve in the minimum flow line
− pump vent valve in the vent line to the condenser

For refilling one pump after repairing, the pump vent line back to the condenser is
opened and the pump will be evacuated. Then the suction valve is opened while the
discharge valve is kept closed. When the pump system has been completely filled and
vented, the discharge valve and the valve in the minimum flow line can be opened.

Start-up and Shutdown


The demineralised water filling valve will keep the CEP discharge side pressurised and
filled during shutdown periods in order to keep the system ready for start-up without
manual venting.
Prior to start-up of the condensate extraction pumps the condenser hotwell is filled up
to the start-up level by activating the hotwell level control and opening of the
demineralised water fill valve(s). Then the first pump can be started in minimum flow
operation.

A minimum flow of condensate through the condensate pumps is maintained by
minimum flow leak-off valves which also have non-return function. The minimum flow
is returned to the condenser hotwell. If the HRSG is not operating any longer, the
condensate extraction pump will be switched off and the filling valve connected to the
pump discharge side is opened automatically, to keep the system pressurised. During
pump standstill the condensate injection water isolating valve has to be closed in order
not to flood the condenser with demineralised water.

7.2 Condensate Preheating LCA30

7.2.1 Control Loops LCA30

The Module Co-ordination Program starts the SGC Condensate Preheating
(LCA30EC001). During start-up the SGC activates for example the SLC Condensate
Circulation Pumps (LCA50EE001) and Condensate Temperature Control Loops
(LCA30DT001/002).

The inlet and outlet temperature of the CPH is controlled by condensate recirculation
and cold bypass.

During operation of the GT, the temperature of the condensate entering the CPH, must
be raised to approximately 60 °C. This temperature is achieved by mixing hot
condensate from the condensate circulating pumps to the incoming condensate from
the condenser. One condensate circulating pump is in operation and one in standby
mode. If the required temperature is not achieved by increasing the condensate
circulating flow, the condensate mass flow through the preheaters is reduced by
branching off a particular amount of condensate flow. This flow is controlled and mixed
with the main condensate at the outlet side of the CPH.

The outlet temperature of the CPH must be maintained 2K below the LP drum
temperature to prohibit flashing in the LP drum feeding condensate control valve and in
case of deaeration mode 8K below deaerator tank temperature to prohibit flashing in
the deaerator pipe and to enable the condensation of the saturated steam on the cold

condensate drops sprayed in through the sprayer at the top of the tank. The limitation
of the preheater outlet temperature is performed in the following way: The condensate
recirculation mass flow is increased. If this is not sufficient the preheater bypass opens.

7.2.2 System Operation LCA30

Preparations
The manual venting valves are used only for venting during the first filling or after a
complete refilling. For this procedure the condensate preheating system has to be filled
and vented manually together with the feedwater system up to the motorized boiler
shut-off valve through the open cold bypass control valve by the GHC system. All vents
are closed one after another after the system is vented completely.

The system is kept filled and under pressure with running the demineralized water
distribution (GHC) pumps feeding into the condensate line downstream the main
condensate extraction pumps.

Start-up and Shutdown


After filling, venting and pressurizing the preheater and feedwater system up to the
motorized boiler shut-off valves and after the condensate system is taken in operation
the condensate preheating system is started running by activating the condensate
circulation and cold bypass control and control loops for preheater inlet temperature
modulation. At this stage, the system is ready for operation.

For shutdown of the condensate preheating system the condensate circulation is


maintained for at least one hour after gas turbine has been shutdown. Afterwards the
cold bypass control valve, recirculation control valve and EKT-control valve are closed
and the condensate circulation pumps and the condensate extraction pump are
switched off. The shut-off valve for demineralized water distribution downstream of the
condensate extraction pumps is opened when the system pressure has fallen below a
certain limit. Consequently the system is kept under pressure and vented.
