CHAPTER 1

INTRODUCTION

1.1) INTRODUCTION TO THE INDUSTRY

The Indian packaging industry is growing at 14-15% annually. This growth rate is expected
to double in the next two years.
According to the Indian Packaging Institute, Indian Packaging industry is USD 14 billion
and growing at more than 15% p.a. These figures indicate towards a change in the industrial
and consumer set up.
The flexible packaging segment is estimated to be growing at over 35 percent annually.
The industry is comprised of a large number of manufacturers of basic materials, converted
packages, machinery and ancillary materials.
Currently, India is ranked 15th in the world for its paper and paperboard consumption and
is expected to improve its rank in the future.
Paper is the fastest growing substrate segment with a growth rate of 6-7%.
The total demand for paper currently is estimated to be around 6mn tones, of which about
40% is consumed by the packaging industry.

The booming Indian economy and a flourishing organised retail have raised the expectations
that consumption of corrugated packaging will begin to expand again as the number and
volume of goods packaged in corrugated increases.
The industry is converting about 2 million tons of Kraft paper into corrugated boxes.
More and more in-line automatic plants are being set up, as corrugated box makers gear up
to meet the new demands for high precision boxes with attractive graphics and large
integrated production capacities.

Approximately 5500 Units are in existence and around 15 Units across India have adopted
Automatic 3/5 Ply plants and rest are having Semi Automatic Machines. Biggest corrugators
have operation size of 1500 M.T. to 3000 M.T. per Month

Presently, the rising demand for corrugated boxes in the food and beverage (F&B) industry,
as they offer improved safety, resistance to bacterial infection, and keep the food fresh for
a long period of time, represents one of the key factors driving the market in India. In
addition, the growing demand for corrugated boxes due to the rising preference of
consumers toward online shopping is positively influencing the market in the country.
Besides this, the increasing consumer preferences for lightweight and innovative packaging
materials is contributing to the growth of the market in India. Additionally, the rising
demand for corrugated boxes due to the restrictions of utilizing wooden packaging in
exports is impelling the growth of the market. Apart from this, the increasing demand for
corrugated boxes, as they efficiently deliver products without any damage or deterioration
in a sustainable manner, is offering lucrative growth opportunities to industry investors. In

What Is a Corrugated Box?

 A large number of merchandise at department stores and supermarkets were transported


to the store through corrugated paperboard cartons. Paperboard's pliability makes it
ideal for both protection and display of items. Paperboard is a popular choice for display
and transportation since it's a sturdy substance. Lightweight and made of three layers
of what's known as kraft paper, it's surprisingly strong. The paper mills deliver their
kraft paper to a facility. To manufacture cardboard, the plant crimps and glues the paper.
As a consequence of the printing of text that has been pasted and folded, it has been
sliced. The machine, known as a corrugator, is as long as a football field and weighs as
much as an elephant. This equates to a height of around 300 feet. Some of the rolls of
paper are utilized as liners, while others have been used since the corrugator medium.
Next, the enormous sheet of paperboard that was formed by heating it, bonding it
together and pressing it into place is delivered to other machines for printing, cutting,
and pasting so that it may be made into a box. Banded together, the boxes are sent. Food
processors, toy makers, car parts wholesalers, and any firm that has to export items
throughout the world are among the businesses that get these boxes.

Fruits, biscuits, spices, medications, and other food goods are often packaged in corrugated
box mono cartons.

An air-filled corrugated box is formed of a sheet of corrugated cardboard. There are three layers
of paper in a corrugated box:

• Flute direction in the intermediate layer

• outer liner

• inner liner

Corrugated cardboard encases the Pizza box you got. Corrugated boxes are used to convey the
vast majority of goods. Paper may be made robust and flexible by using air columns, which
makes it ideal for packing.

2.2 MISSION:
The production team has a manager and 40 workers in the department . All the production
decisions are taken by the production manager and are executed by the workers once they
receive their orders . The workers are highly experienced and are qualified .

The purchase team has a manager and 9 workers under him and they focus on the purchase of
raw material . They collect data about the available raw materials from the stores department
and the requirement of new materials. The purchase is made for the requirement from the right
suppliers.

The finance department has a manager and 6 staffs and they focus on activities such as cost
management , budget allocation ,working capital requirements, salary of employees , payment
to suppliers etc.

The quality control department has a quality engineer and 4 subordinates under him and they
make sure that the products meet their standards and check the quality of the boxes

The human resource department has a HR manager and 5 staffs under him and they focus on
employee welfare , solving employee grievences , improving quality of workers etc.

The stores department has a store keeper and 13 workers and focuses on making sure that the
organization has the required raw materials and makes sure that there are no excess materials

FUNCTIONAL DEPARTMENTS

3.1 Purchase Department

The purchasing department of a company is responsible for procuring the goods, raw materials
&. services required to operate the organization effectively. Now, every organization has its
specific needs when it comes to the sourcing and procurement of equipment, raw materials,
and services. These needs define the purchasing process and how its purchasing department
functions. Based on these needs, an organization sets the purchasing department’s
responsibilities and streamlines. its procurement plans to guard against demand-supply hurdles.

In this role, the purchasing department plans high-level procurement activities based on the
organization’s business goals. Strategic purchasing department responsibilities help in
sourcing goods strategically (e-sourcing) at economical prices and optimum quality. Decisions
such as in- house manufacturing or procurement from external suppliers are taken at the
strategic purchasing stage. This role is also defined as “tactical purchasing”, where all the
purchase department. responsibilities are focused on taking care of business operations and
administration. Repeat orders, inventory restocking. , and invoice payments are maintained to
keep the production line running at its optimal capacity. Operational procurement primarily
caters to the long-term needs of the company.

3.2 Production Department
This is the part at when the printed boxes and industrial wastes are produced. The
production processes of this company can be classified into 3 major parts which are the
corrugation, converting and regeneration of wastes.

3.2.1 Materials used


Prior to printing, the corrugated carton is made from papers of different types and qualities.
The corrugated carton is made based on specifications required by customer.
The paper types used for making corrugator boards are different, depends on the strength and
quality of the product that demanded by customers. These papers can be classified based on
the type of liners and pulp, and the grammage (g/m2) of paper.
These types of liners can be classified into Kraft Liner, Medium Liner, Test Liner and Muda
Paper. Meanwhile, the type of pulps can be virgin/natural (Brown-coloured) or bleached
(Light-Brown/White-coloured).

Kraft Liner are said to be the most expensive among other type of papers. This is due to the
fact that they were made of virgin pulp that directly came from wood logs compared to other
papers that were recycled and chemically bleached. Kraft Liners consist of long paper fibres
that are very strong compare to others. Usually the papers will arrive in the form of paper rolls
and kept in storage facility. These paper rolls are stacked on top of one another to save storage
space. It’s a common practice to stack the similar type of paper rolls on top of one another so
that it can easily found when needed.

The corrugated boards that are being produced at Sugan packaging can be classified into single-
wall and double-wall. Single-wall boards sometimes also known as double-faced or double-
lined. These boards are made of one layer of fluting sandwiched between two liners.
Meanwhile, double-wall boards are also known as twin cushion. These boards are made of two
layers of fluting sandwiched between three liners.

The above diagram shows the type of corrugated boards that being produced at Sugan
packaging. The middle section of every layer consists of liners that commonly called as flutes.
There are only four types of flutes are being practiced and produced. Glue is applied to stick
these layers or liners to form into plain boards. Then these plain boards will be turned into plain
crease boards simply by the slitters and scorers that will make the creasing line on the board.

The overall corrugating process involves three sections which are the wet end, hot plate and
dry end. The corrugator machine can be found at the wet end. The corrugator machine mainly
consists of 2 parts which are single facer and double backer. The main function of single facer
is to make the medium of the board called flute and joint it into single faced web. Meanwhile,
the double backers combine the single faced web with the preheated outer liners with glue.
Afterwards, these boards will be passed through the hot plate section at where the boards are
being dried to ensure the bond is strong by solidifying the glue and remove the moistures.

From the hot plate, these board will be passed into the dry end at which it is consists of rotary
shearer, slitter/scorer, NC cutter and stacker. The function of rotary shearer is to actuate for
chop out of the loose spot of the corrugated board. The slitter/scorer is to slit and make scoring
lines with a preset depth. Meanwhile NC cutter is used to cut the board into required size. The
stacker is to stack up the boards.

The converting process is the manufacturing part of converting the crease plain bard into
printed board / box or finished goods. There are in-total of seven printers which are WD3,
DRO3, TY6, DF6, IA3, MT3 and DF5. All these machines are varied from each other. Some
machines operate with flatbed die-cut mold and the others operate with rotary die-cut mold.
These machines also can be differentiated based on their colours availability during printing.
This is also the part when the ink wastes are being produced at when the general workers
cleaned the ink buckets or holders with water to replace them with new inks

3.2.2 Stacking and Pelletizing

After gluing or stitching the cartons undergo automatic or manual counting process followed
by stacking. The stacked cartons are transferred to their respective pellets. Pellets are
specifically ordered by customer as they make a product order. Pellets are labeled and coloured
for easier reference. Damaged pellets are immediately repaired to avoid cartons from damaging
or having an unstable stacking position creating a possibility for them to fall off. The pellets
making and repair works are done within factory. The stacked cartons are placed on pellets
carefully and taken to storage.

3.2.3 Plastic Wrapping

The plastic wrapping is applied to stacked cartons upon request from customer. Prior to
plastic wrapping, the stacked cartons are tied perpendicularly with string. The tying processes
might done either manually or automatically using machines. The automatic tying machine is
placed in parallel to the plastic wrapping machine. The plastic wrapping is done using
machine which gives a good finishing look.

3.2.4 Regeneration of wastes

Sugan packaging mainly involves 2 types of processes (Corrugation & Printing) at which are
used to manufacture boxes with the desired design, size and type of flutes, as ordered by the
customers. Majority of wastes of this industry are coming from the previous section which
would be the printing section. There are 2 types of wastes are being produced every day at
printing section, which are the paper wastes from the corrugated box and ink wastes from the
mixture of ink and water.

These paper wastes will be collected and compressed to form into paper block . The rejected
boxes that cannot be reworked and other paper scraps will be crushed and form into a cube of
scraps. Then these scraps will be sold to get extra money. The Company sells the scraps for Rs
2 per kg. At which, each cube of scraps is equal to 1 Ton (1000 Kg). Hence, 1 cube will be sold
at Rs 2 x 1000 = Rs 2000. The lorry will arrive to collect the scraps. One lorry can fits 6 cubes

of scraps. (6000 Kg per lorry). Since 1 lorry = 6 Ton = Rs 2 x 6000 = Rs 12000. The waste
paper maybe processed again to produce a low quality paper or newspapers.

Meanwhile, the ink wastes which come from the printing section and ink mixing section will
be flushed into the drain found inside the factory (near to the printing machine). This ink wastes
will then carried to the wastewater treatment plant through the drain to purify and to filter out
the ink wastes or sludge out of the water before releasing it into the river.

3.2.5 Wastewater Treatment Plant (WTP)

The wastewater is produced due to the combination of both water and inks that result in the
printing section or the ink mixing area. These wastewaters will be flowed into the WTP from
the production line via the drain.

Sump tank is used to collect ink wastes from the printing machines. Once, the sump tank has
collected the ink wastes, these ink waste will be pumped into the EQ (Equalization tank) tank.
The flow of the collected ink wastes into EQ tank is done manually.

Equalization tank acts as a holding tank at which it received all the collected ink wastes or also
known as the effluents, and equalized them before transferring it into the chemical reaction
tanks. A motor can be found inside this tank to mix and equalize these effluents. This tank
controls the flow rate of wastewater into the IETS (Industrial Effluents Treatment System).
Before the effluents enter the EQ tank, the effluents will be filtered so that there will be no
foreign substances or solid wastes entering the tank. The flow rate of wastewater from the EQ
tank is set for 2 hrs . In short, since the washing time and changing of ink in printer is not
scheduled or unpredictable, the flow rate of the wastewater are tend to be inconsistent. So this
tank will be used to dampen the flow rate variation to obtain constant flow rate.

3.3 Stores department

3.3.1 Raw materials


Rolls of kraft paper for corrugating are available in many sizes to fit the
production equipment at different corrugating plants. The most common roll sizes are 67 inches
and 87 inches the kraft paper is separated into different grades, which will be used for the
medium and the liner.
Kraft Liners consist of long paper fibers that are very strong compare to others Usually
the papers will arrive in the form of paper rolls and kept in storage facility. As in these paper
rolls are stacked on top of one another to save storage space. It's a common practice to stack
the similar type of paper rolls on top of one another so that.it can easily found when needed.

3.3.2 Finished products

After the manufacturing process, the finished goods are taken to storage area.
The finished goods are stacked on top of one another due to limitation of space. The crush
strength of each finished good is calculated providing the information on which finished goods
can be placed on which one without causing any damage.

3.4 Finance department

The department controls the income and expenditure in addition to ensuring


effective business running with minimum disruptions. Daily record keeping is a one of the
functions of the department ,bookkeeping and income statement preparations, the unit supports
the management in filing requisite financial data that's useful in managing funds.
By analyzing the company's financial statements, the finance department evaluates economic
trends, identifies its future investment and cultivates long-term business plans.
The finance department plans and implements the company's financial year budget. The
department also conducts research and collects data that assists in the organization's temporary
and permanent financial forecast.
The finance department helps in acquiring, updating and maintaining the latest operations
systems to improve efficiency .The information is essential in planning and providing informed
decisions critical to expansion, such as staff training and asset procurement.

3.5 Human Resource department

The organization provides employment to over 200 workers most of whom are in the.
production department . The corrugated box industry is a labour-intensive one . The
organisation gives allowances to workers such as Rent allowance, medical allowance, Travel
allowance. The workers are given proper facilities like sanitation, lighting, ventilation, drinking
water, washing stations, and first aid in the organisation. It provides report to management and
provide decision support through HR metrics.

There are also several meetings for the employees:

3.5.1 Worker’s Safety Meeting

It will be carry out once in every month. The participants that are basically involved in this
meeting are the workers . This meeting is lead by Mr. kumar as the safety officer of this
company. In this meeting, all the staffs will discussed about any problem related to the
company and the worker’s safety. At the end of this meeting, all the staffs will come up with a
solution to every problems that audited by Mr. Kumar .

3.5.2 Emergency Response Team Meeting

This meeting was led by Mrs. Meera. The reasons for the meeting being held among the ERT
team are in order to prepare the staffs in case of emergency in this company especially during
fire evacuation situation. Mrs. Meera taught us about first aid practice.

3.5.3 Get Your Act Together Meeting

This meeting will be held once in every 3 months . This meeting is led by Mr. Kumar. The
participants of this meeting are the production line workers like the production planners and
the general workers. During this meeting, Mr. Kumar will motivate the workers to work
carefully and dedicatedly. He will showcase the mistakes that are done by the workers so that
they won’t repeat the same mistake again.

3.6 Quality control department
This department always carried out their job which is to confirm whether the
quality of the product/sample that are produced meets our customers’ requirements or not.
Besides that, they are also in charge of monitoring the effluents’ status or parameters that being
treated at WTP and confirm that it does not exceed the standard range of COD/BOD and pH
values . There are several types of tests on papers, cartons, boards and glues are being practiced
.

3.6.1 pH measurements

The pH measurement is done daily 2 times per day in the Quality Control (QC) .Sample
effluents of waste treatment plant will be brought to the QC lab in order to measure the pH of
the effluents. Meanwhile another sample of effluents would be taken from the Drain . The pH
of all of these effluents was measured using pH meter and recorded.

3.6.2 WTP Monitoring

WTP monitoring (or effluent monitoring) is the collection and analysis of effluent samples or
measurement of mixed liquor. It is important to check and monitor the wastewater quality and
treatment system efficiency. These are the tests that are being carried out to ensure the quality
of the effluents.
